Outrigger pads, outrigger boxes and the subframe that carries them

Outriggers are the part of a bucket truck a body shop sees most. The pad itself takes abuse from being set on broken asphalt, curbs and trench plates, but the damage that matters sits above it. The outrigger box is a welded steel assembly tied into the subframe, and repeated setting on uneven ground works that box in torsion. Cracks start at the weld toe where the box meets the subframe rail and run along the fillet long before anything looks visibly bent.

We repair that as structure. The cracked section is cut out rather than plated over, the weld preparation is opened up so new material carries load through the full section, and a doubler goes in where the original design is marginal for how the truck is actually being used. Pad mounting ears that have elongated get rebuilt with new stock instead of being welded closed. Everything is coated before it goes back together, because a bare weld inside a box section is a corrosion cell nobody will see again.

The subframe under the whole assembly is the other half of the conversation. On most Altec and Versalift installations the subframe sits on the chassis frame rail with spacers, and water collects in that gap and stays. Southern California rain is infrequent enough that fleets stop thinking about it, then a truck arrives for a fender repair and the subframe flange is scaled through. We clean back to sound steel, let in new material where section has been lost, and rebuild the mounting to spec.

Pedestal mounting plates, boom rests and the bolt circle underneath

The pedestal is where the aerial device puts everything it is doing into the truck. It mounts through a plate with a bolt circle, and that plate is a structural repair item even though the device standing on top of it is not ours. The first symptom of trouble is almost never a visible crack. It is rust weeping from under the bolt heads, or a paint ring lifting around the circle, which tells you the joint has been moving and water has been getting into it.

When a pedestal plate comes apart we look for three things: elongated bolt holes, deformation of the plate around the circle, and cracking in the subframe structure directly beneath. Elongated holes mean the fasteners stopped carrying preload and the joint went into bearing. That gets repaired by replacing plate material, not by stepping up a bolt size. Remounting follows the aerial manufacturer's mounting instructions, and your equipment provider owns everything on the device side of that plate.

Boom rests get less respect and fail just as often. The rest carries the entire stowed weight of the boom every mile the truck travels, and its mounting into the body or headboard structure fatigues from that cycling. A rest pad that has flattened lets the boom sit low, which changes travel clearance and hammers the mount at every expansion joint on the 57. We rebuild rest mounting into real structure, replace pads, and set the height so the boom seats where it was designed to seat.

Utility body compartment doors, door frames and cable reel mounting

A Knapheide, Reading or Duramag utility body under an aerial installation gets worked hard, and the compartment doors are what tell you the body is tired. Doors that have to be lifted before they latch, doors that stand proud at one corner, doors that rattle the whole way down the 91: all three are usually the door frame and the hinge landing rather than the door itself. Once a frame has racked, adjusting the striker only moves the load somewhere else.

We straighten or replace the frame, rebuild hinge landings with new material where fasteners have torn through, and set latch geometry to a square opening. Gas struts and door seals go back in as part of that work. On steel bodies the lower compartment sill is usually first to go, because it is where wash water, road grit and de-icing residue from a mountain assignment all end up sitting. Sill sections get cut out and let in rather than filled with body filler.

Cable reels, jibs and material handling attachments load a body in ways the body maker never drew. A reel mounted through a compartment top, or a jib bracket bolted to a thin panel, will tear out eventually and it tears out at the worst possible moment. We relocate that mounting into the subframe or into fabricated structure that ties to the frame, spread the load properly, and finish the fabrication so it matches the rest of the truck instead of looking added on.

Fiberglass platform liners: cosmetic repair and the line we will not cross

This is where the scope has to be plain. A fiberglass platform liner is a dielectric component. OCRV Center is a body, paint, fiberglass and structural shop. We can address liner cosmetics such as gelcoat chalking, surface scratching and faded color, and we repair fiberglass in the mounting and support structure a platform hangs from. We do not perform aerial device inspection and we do not perform dielectric testing on any insulated boom section or liner. That work belongs to your aerial equipment provider.

In practice most fleets bring us the platform structure rather than the liner. Platform mounting brackets, leveling arm bracket structure and rotator mounting plates all carry load and all can crack, and those are straightforward structural repairs. Where a liner has been gouged deeply enough to matter, the honest answer is that it goes back through the device manufacturer's channel for evaluation rather than into a paint booth, and we say that at the estimate rather than after the truck is torn down.

Fiberglass everywhere else on the unit is fully ours. Fender flares, chassis fairings, molded hoods on an M2 106 or an International MV, and fiberglass compartment covers all get proper laminate work: crack tips drilled to arrest propagation, the crack ground out to a V, structural mat and resin laid in where access allows, contour rebuilt and refinished. That is routine work here and it is a completely different thing from an insulated component.

High visibility finish, reflective striping and water sitting on the frame rail

Utility fleets run white, orange or a specified corporate color, and the truck is a visibility device as much as it is a work platform. Matching a fleet color on a unit that has baked in San Gabriel Valley sun for eight years is not a code lookup. We spray out cards, check them against the actual body under shop lighting and in daylight, adjust the mix, and blend into adjacent panels so a repaired compartment door does not read as a repair from across the yard.

Reflective striping and chevron panels go back on last, over cured and properly prepared substrate. Rear chevron is usually destroyed in exactly the kind of incident that brings the truck in, so it is normally part of the job. Unit numbering, department lettering and any specified conspicuity pattern gets measured before removal and replaced to those measurements. If you supply artwork or a vinyl vendor, we coordinate placement so the unit returns to the rotation matching everything else.

Corrosion control is what actually determines how long the repair lasts. On these trucks water sits on the top flange of the chassis frame rail underneath the subframe and never drains. We open that area while the truck is already apart, clean it back, treat it and coat it before anything closes up. Doing it during a repair the fleet already scheduled adds very little, and it is the difference between a body that survives another decade and one that starts cracking at every mount.

Questions we get asked

There is a crack in the outrigger box on our Altec bucket truck. Is that a body shop job?

Yes. The outrigger box and the subframe it ties into are welded steel structure, and structural repair is exactly what we do. We cut out the cracked material, prepare the joint so new stock carries load through the full section, add a doubler where the design is marginal for the duty, and coat the inside before closing it up. The hydraulic cylinder and the control side of the outrigger stay with your aerial equipment provider.

Can you refinish the fiberglass platform liner on our aerial unit?

We can address cosmetics on a liner: chalked gelcoat, surface scratching and faded color. What we do not do is any dielectric testing or aerial device inspection, because that is a certified function belonging to your equipment provider. If a liner has a deep gouge or any damage that reaches into the laminate, we will tell you at the estimate that it needs evaluation through the device manufacturer instead of a cosmetic repair here.

Our pedestal plate is weeping rust out of the bolt circle. What is happening under there?

That joint has lost preload and started moving. Once it moves, water gets between the plate and the subframe and works outward through the bolt holes. Left alone the holes elongate, the plate deforms around the circle, and cracks start in the structure below. We pull it apart, replace plate material rather than upsizing fasteners, repair the subframe underneath, and remount to the aerial manufacturer's instructions. Catching it at the rust stage is a far shorter job.

The compartment doors will not line up after a sideswipe. Can that be corrected?

Almost always, and the fix is in the frame rather than the door. A sideswipe racks the compartment opening, so the door is fine but the hole it closes into is no longer square. We straighten or replace the frame, rebuild hinge landings where fasteners have torn out, reset latch geometry, and put seals and struts back. Adjusting strikers on a racked frame just moves the binding to the next corner.

Do you inspect or dielectric test the boom while the truck is in for paint?

No. OCRV Center does not perform aerial device inspection, dielectric testing or any certification of the boom, insulated sections or platform. We also do not open hydraulic cylinders, pumps or valves. What we handle is the mounting structure the device stands on, the utility body, the outriggers, fiberglass, paint and graphics. Many fleets schedule their device service right before or after body work so the unit is only out of service once.
