The high roof cap seam and why it opens
Many Class B conversions replace or supplement the factory roof with a molded fiberglass cap, either to gain standing height or to house a bed and equipment. That cap is bonded and mechanically fastened to a steel flange around a cut opening, and the joint is covered with sealant and often a trim molding. Fiberglass and steel expand at very different rates. Park that van in direct San Gabriel Valley sun in July and the two materials at that seam are pulling against each other all afternoon, every afternoon.
Over time the sealant loses adhesion at the ends of the seam first, usually at the rear corners where the cap radius is tightest. Water gets between the cap flange and the steel, sits there, and starts corrosion on the cut edge of the roof panel, which was often never properly primed when the hole was made. The leak shows up inside as a stain at a headliner seam or as water running down the inside of a rear corner, and it is almost never directly below the entry point.
The correct repair removes the trim, cuts the old sealant out completely, cleans both surfaces, treats any corrosion on the steel cut edge, and rebeds the cap on fresh material with the fasteners retorqued into sound structure. Where the cap flange itself has cracked, and it often has around fastener holes, that gets laminated before anything is rebedded.
Running a bead of sealant over the outside of a seam that has already released is the repair almost every van gets first. It buys a season. It also traps water behind it, which makes the corrosion underneath worse than it would have been.
Pop tops: canvas, lift mechanism and struts
Pop top Class Bs use a hinged or scissor lifted roof panel with a fabric surround. The canvas is the part owners notice, but it is rarely the first thing to fail. Canvas fails at the folds, because that is where ultraviolet exposure and repeated creasing meet. A tear at a corner fold spreads along the stitch line fast, and once the window screens separate from the panel the whole surround usually needs replacement rather than patching.
The lift system fails more quietly. Gas struts lose pressure gradually, so the roof gets a little harder to raise each month until one day it will not stay up. Scissor mechanisms wear at the pivot bushings and start to rack, which means one side of the roof lands before the other and the seal never fully compresses. Electric lift systems on newer conversions fail at the actuator or at the limit switching, and a roof that stops halfway is a roof that is loading its hinges in a direction they were not designed for.
We rebuild these as a system. New canvas goes on a mechanism that has been checked for square and bushing wear, with struts matched to the actual roof weight rather than to whatever was on the shelf. The roof panel itself gets inspected too, because a fiberglass lift panel that has taken years of flex often has hairline cracking at its hinge mounting points.
Sealing is the last step and the one that matters most. A pop top that closes but does not compress its perimeter seal evenly will leak in a driving rain no matter how new the canvas is.

Sprinter, ProMaster and Transit: three very different bodies
A Mercedes Benz Sprinter has relatively thick, deeply stamped sidewall panels with strong body lines, and it holds shape well. What it does not tolerate is heat from careless repair, and its high roof models put a lot of unsupported panel above the belt line. Sprinter damage tends to be localized and repairable, but the paint is often a metallic that needs blending well past the damaged panel.
A Ram ProMaster has a wide, flat, comparatively thin sidewall with a low floor and a boxy profile. Those large flat panels oil can, meaning they flex and pop, and a dent in the middle of one is much harder to make disappear than the same dent on a Sprinter. ProMaster conversions also put a lot of weight on a front wheel drive platform, which makes rear body mount and hitch mounted load points worth inspecting.
A Ford Transit sits between them, with medium gauge panels, a good structural roof bow layout and generally straightforward parts availability. Transit high roofs take roof penetrations well as long as the cut edges were sealed properly when the vent or the solar mount went in.
Repair strategy follows the metal. On all three, we pull dents from behind wherever access allows rather than filling, because a van sidewall with filler across a large flat area will read as a wave in low sun no matter how well it was blocked. Where a panel is beyond repair, section replacement at a factory seam is usually better than trying to save it.
Sliding doors, barn doors and the hardware behind them
The sliding side door is the most used moving part on a camper van and it is carrying more weight than the factory intended once a conversion adds an interior panel, a screen system and sometimes a window. Three components wear: the upper track and roller, the center hinge arm that runs in the body side track, and the lower track and roller. When the center track wears, the door drops slightly at the rear and starts contacting the striker at the wrong angle, which is why owners describe it as needing a slam.
Left alone, that misalignment loads the latch and the door frame. Eventually the door seal stops compressing across the top edge and the van takes water at highway speed in rain. On a converted van the water shows up inside a cabinet or under the floor rather than in an open cargo bay, so it hides longer.
Rear barn doors have their own pattern. Hinges sag when a spare tire carrier, a ladder or a heavy storage box has been mounted to them, and the doors stop meeting in the middle. The correct fix is not shimming the latch. It is repairing or replacing the hinge and, where a heavy accessory is staying on the door, reinforcing the mounting area so the load lands on structure.
We also see body mounting points cracked around swing out carriers and hitch mounted racks. Van rear structure is thin, and a cantilevered load bouncing down the 57 concentrates a surprising amount of force at four small mounting points.
Roof penetrations, solar and conversion electrical
Every hole cut in a van roof is a future leak unless it was done right. A MaxxAir or Fan Tastic vent needs a flat, clean mounting surface, butyl under the flange, proper fastener spacing into structure and a lap sealant bead over the flange edge. Solar feet need the same discipline, and adhesive mounted panels need a surface that was actually prepped rather than wiped with a rag.
Corrosion is the part people miss. When a hole is cut in a steel van roof, the cut edge is bare metal. If it was not primed, rust starts at that edge under the flange where nobody can see it, and by the time a stain appears inside there is scale under the vent. Repairing that means removing the fixture, cutting back to sound steel where necessary, treating and priming the edge, and rebedding properly.
Conversion electrical gets rebuilt on the same principle: do it once, correctly. Lithium house banks, Victron or Xantrex inverters, MPPT controllers, shore power inlets and transfer switching all need fusing at the source, correct conductor sizing and strain relief at every pass through. We see a lot of owner built systems where the wire gauge is right but the fusing is at the wrong end, or where a positive cable passes through a body panel with nothing but a rubber grommet between it and a sharp steel edge.

Water is running down the inside rear corner of my van. Where is it coming from?
On a high roof conversion, most often the fiberglass cap to steel roof seam, and usually from a point well forward of where you see the water. Fiberglass and steel move against each other in heat, the sealant releases at the ends of the seam first, and water then travels along the flange to the lowest corner. We isolate it by testing sections rather than soaking the whole roof, then rebed the seam and treat any corrosion on the cut steel edge underneath.
Can you replace pop top canvas without replacing the lift mechanism?
Often yes, but we check the mechanism first because it is what determines whether the new canvas lasts. Worn scissor bushings let one side land early, which stresses the same corner of the fabric that failed the first time. Weak struts change how the roof folds the canvas on the way down. If the mechanism checks out, canvas alone is a straightforward job. If it does not, doing both together is cheaper than doing canvas twice.
My sliding door needs a hard slam to latch. Is that a latch adjustment?
Almost never. It is usually center track and roller wear letting the rear of the door drop, so the door approaches the striker at the wrong angle. Adjusting the striker to match a dropped door makes it latch and leaves the seal uncompressed along the top edge, which is how converted vans start taking water at highway speed. We measure the door position, service or replace the track and rollers, then set the striker.
Do you install solar and lithium systems on camper vans?
Yes, in shop at Yorba Linda.
