Bay doors and the luggage bay floors underneath them

A motorcoach shell carries most of its usable volume in the bays, and a conversion fills those bays with generators, inverters, water tanks, air compressors, hydraulic pumps and storage. The doors and floors were designed for suitcases loaded by a driver at a curb. They were not designed to be a mechanical room with heat, vibration and standing water in it.

Bay doors on a Prevost or an MCI are large, heavy and hinged along the top on most designs. Over time the hinges wear, the door begins to sag at the outer edge, and the seal stops making contact along the top run. Owners notice it as a door that needs a lift to latch, or as dust and water inside a bay after a drive. The door itself can also delaminate, because most are a skin bonded over a frame and the frame corrodes from the inside where nobody looks.

Bay floors rot from the top down and from the bottom up at the same time. Original drain paths get blocked by conversion equipment, water sits, and the floor corrodes or the composite panel wicks. Meanwhile road spray works at the underside. The joint where the bay floor meets the sidewall is the classic failure point and it hides behind whatever liner the converter installed.

Repair means clearing the bay, removing liners, cutting back to sound material and rebuilding with correct material and correct drainage. We restore or fabricate drain paths so the same water does not sit in the same place again, rebuild bay door frames or fabricate new ones, rehang doors with proper hardware and reset the seals so the bay actually closes tight.

Window delete panels and the welds around the original opening

Almost every conversion deletes windows. A commercial coach has a long run of large side glass for passengers, and a private coach wants wall for cabinetry, a bathroom, a bedroom and mechanical chases. The converter cuts the glass out, welds or bonds a panel into the opening, and skins over it. That panel is one of the most common places a conversion cracks.

The reason is that the original opening was a designed part of the structure. The pillars between windows carry load, the header above them carries load, and the sill run below them ties the sidewall together. Filling the opening with a panel changes the stiffness of that bay locally, and if the panel is welded in rigidly along its whole perimeter, stress concentrates at the corners. Coach bodies flex. Corners crack.

What we find is hairline cracking that starts at a corner of the deleted opening and telegraphs through the paint as a fine line, often visible only in raking light at first. Left alone it opens, admits water into the wall and eventually becomes a visible split. Owners frequently mistake it for a paint defect because it looks like one for the first season.

Correct repair grinds the crack out, addresses the underlying stress concentration with a properly detailed corner rather than a sharp one, and reinforces so the new weld is not the next crack initiation site. Then the panel gets faired, primed, blocked and refinished into the surrounding paint. On a coach with a multi stage finish, that refinish is the longer half of the job.

Generator bays, heat and the panels around them

A converted coach usually carries a substantial diesel generator in a slide out tray in one of the bays. That unit produces heat, exhaust and vibration in an enclosed space that was originally a luggage compartment with no thermal design at all. Converters manage this with insulation, shielding, ducting and forced ventilation, and the quality of that work varies enormously.

The damage we see is thermal. Adjacent bay panels warp and discolor. Insulation degrades and falls away, exposing what it was protecting. Wiring looms routed too close to an exhaust run go brittle and then chafe. Exterior paint around the exhaust outlet discolors and eventually the panel above it delaminates. On coaches where a bay door was left closed during a long run, the damage accelerates dramatically.

There is usually a root cause worth finding. A modified exhaust extension that changed the flow. An intake blocked by stored gear. A ventilation fan that failed and nobody noticed because the generator kept running. A slide tray that no longer seats fully, so the seal between the hot side and the cold side of the bay does not close. Repairing panels without fixing the cause produces the same panels a year later.

We repair the damaged panels, wiring and insulation, fabricate new heat shielding where it is needed, correct exhaust routing and restore intake and exhaust airflow. Generator and electrical work happens at the shop alongside the body repair, which is the advantage of having both under one roof on a vehicle this size.

Conversion weight, body mounting and how the shell reports it

A finished bus conversion is heavy. Marble or tile floors, solid surface counters, hardwood cabinetry, a residential refrigerator, multiple air conditioners, a large battery bank, water and waste tanks and often a car towed behind. Much of that weight sits high, and the original body mounting was engineered around a passenger load distributed low in seats.

The shell reports overload in its finishes before it reports it structurally. Bay doors that used to align stop aligning. A slide room that sealed evenly leaves a gap at one end. A solid surface floor cracks along a joint. A large frameless window starts weeping at one corner. Those are movement symptoms, and when we see them we measure before we chase the finish.

Air suspension complicates the reading. A coach that sits low on one corner overnight may have a leaking bag, a leaking valve or a ride height sensor out of calibration, and the resulting attitude change loads the body unevenly every time it is parked. We check ride height and level at all corners as part of a structural evaluation, because a body complaint sometimes starts as an air leak.

Structural repair on a converted shell is patient work: support the coach, establish square, then weld with correct procedure for the base metal, then reinforce so the repair is not the next stress riser. Disassembly to reach a joint often means removing finished interior, and we plan that at the estimate stage so nobody is surprised by the scope after teardown.

Bringing a converted coach to Yorba Linda from West Covina

A forty five foot converted coach is a large vehicle to move and a large vehicle to park, and we plan for both. If a bay door will not stay latched, tell us before you drive, because a bay door that opens at speed does considerable damage to itself and to the panel behind it.

On a Marathon, Liberty, Featherlite or Millennium coach there is often a real build package with paint codes, equipment lists and system layouts, and it saves diagnostic time. On an owner completed conversion, bring whatever exists and tell the estimator what you know about who did what.

Questions we get asked

My bay door needs a lift to latch. Is that the latch or something worse?

Almost always the hinge line rather than the latch. Large top hinged bay doors wear their hinge barrels over time, the door drops slightly at the outer edge, and the latch is simply the place where the misalignment becomes obvious. Along the top run the seal has already stopped making contact, which is why owners often find dust or water in the bay. We rebuild or replace the hinge hardware, correct the door frame if it has distorted, rehang and reset the seal.

There is a fine line in the paint above where a window used to be. What is it?

That is a crack starting at the corner of the window delete panel, and it is structural rather than cosmetic. The original opening was a designed part of the sidewall, and filling it rigidly concentrates stress at the corners while the body continues to flex. It reads as a paint defect for the first season, then opens and starts admitting water. The repair grinds out the crack, details the corner so stress does not concentrate there again, reinforces and refinishes into the surrounding paint.

How bad is a soft spot in a luggage bay floor?

Worse than it looks, because bay floors deteriorate from both sides at once. Water sits on top where conversion equipment blocked the original drain path, and road spray works on the underside. The joint where the floor meets the sidewall usually goes first and it hides behind the converter's bay liner. We remove the liner, cut back to sound material, rebuild the floor and the joint, and restore drainage so the same water does not pool in the same place again.

Can you fix the heat damage around my generator bay?

Yes, and we look for the cause at the same time. We repair the warped and discolored panels, replace degraded insulation and any wiring that has gone brittle or chafed, and address exterior delamination above the exhaust outlet. Then we deal with why it happened: a modified exhaust extension, a blocked intake, a failed ventilation fan, or a slide tray that no longer seats so the hot side of the bay is not sealed from the cold side. New shielding gets fabricated in shop where it is needed.

My coach sits low on one corner in the morning. Should I call a body shop?

Call us and describe it, because it may well end up being our problem even though it starts as an air system problem. A leaking bag, a leaking valve or a ride height sensor out of calibration changes the attitude the body sits at every time the coach is parked, and that uneven load shows up later as doors that stop aligning, a slide that will not seal evenly or a cracked floor joint. We check ride height at all four corners as part of a structural evaluation.
