Hopper skins, door seal frames and a load that leaks back onto the street
A sweeper hopper carries wet abrasive material and then sits with it. Grit plus moisture plus chlorides off the pavement takes hopper skin apart faster than almost anything else we handle. The loss is never even. It concentrates at the bottom radius where water pools, and at the discharge end where material scours the skin on every dump. Operators normally find it when a fine trail of debris starts showing up behind the truck on a street they have already swept.
Skin replacement on a hopper is a let in job. We cut the thinned section out to a clean boundary with radiused corners, inspect and repair the framing behind it, fit new material of matched or heavier gauge, and weld with full preparation so the seam is not itself a new corrosion trap. The inside face gets dressed flat, because a proud bead inside a hopper is where material hangs up, and where material hangs up is where the next perforation starts.
The hopper door and its seal frame are the other half of a leaking hopper. The frame bends when the door closes on a chunk of concrete or a piece of curb, and once the frame is out of plane the seal only touches part of the perimeter. We straighten or let in new frame material, check the door itself for flatness, reset hinge and latch geometry to a squared frame, and only then fit the seal. A new seal on a bent frame is a repair that lasts until the next load.

Hopper lift structure and why a sweeper hopper cracks where it does
Hopper lift structure fails in a pattern that looks like a dump body but happens for a different reason. A sweeper hopper is lifted with a full load of wet grit that has settled into a dense mass, and it is lifted high to discharge into a bin or a transfer truck. That means the lift structure carries a heavy load out at a long lever arm, and the mounting where the lift arm ties into the hopper becomes the concentration point for all of it.
Cracks show up at the weld toe on the mounting plate, at the corners of the plate itself, and in the hopper structure the plate is welded to. The repair sequence is the discipline we use everywhere: drill the crack tip so it stops running, grind out to sound metal with correct root preparation, weld with matched filler, then change the load path. Changing the load path means a doubler or gusset sized so the transition ends on a taper rather than a square edge, and tied into hopper framing rather than into skin.
Hopper hinge points and the frame the hopper lands on get inspected at the same time, because a hopper that comes down crooked is loading the lift structure eccentrically on every cycle. Elongated hinge bosses get rebushed or rebuilt. The lift cylinder itself, its seals, the valve controlling it and the pump feeding it are equipment service items and stay with your sweeper dealer or hydraulic shop. We say that out loud at the estimate, because a crack and a weeping cylinder often turn up in the same week and it is easy to assume one shop covers both.
Broom housings, skirt mounting and side broom arm brackets
Broom housings live in the worst environment on the truck. They sit close to the ground, they are constantly struck by whatever the broom throws, and they hold wet material against their own inside face all shift. Housing panels thin from the inside and then perforate, and the perforation usually appears right where the skirt mounting brackets are welded on, which means the bracket loses its anchor at exactly the same moment the panel opens up.
We replace housing panel sections, rebuild the bracket landings in sound material, and refit skirt mounting so the skirts hang at the correct height across their full width. Skirt height is not a cosmetic detail. A skirt hanging low at one end drags and wears through, and a skirt hanging high lets material escape the pickup path, so the operator ends up making a second pass down the same street. We set the mounting to the manufacturer dimension and coat everything before assembly rather than after.
Side broom arm mounting brackets bend when the operator clips a raised gutter, a curb face or a steel construction plate. The arm survives because it is heavier than the bracket holding it. We straighten brackets where the section is sound, replace them where they have kinked, rebuild the mounting into structure rather than into a housing panel, and gusset the tie in. The broom drive motor, the hoses and the valve controlling arm movement are equipment service items and go back to your provider.

Water tank mounting, suction nozzle housings and fiberglass covers
Water tanks on a sweeper sit in saddles and are held by straps, and the straps corrode where they contact the tank. Once a strap loses section the tank starts to move, and a moving tank of that mass works its mounting loose quickly. On steel tanks we also find corrosion along the saddle contact line, because moisture wicks between the tank and the saddle liner and never dries. We rebuild saddles, replace straps and liner material, repair or replace mounting brackets, and coat every prepared surface before the tank goes back down.
Suction nozzle housings on a regenerative air unit take direct impact from anything the truck rolls over: a curb face, a chunk of construction debris, a manhole rim standing proud of the pavement. The housing crushes, the hose guide structure bends, and the pickup geometry changes, which the operator feels as material left behind along one side. We straighten or let in new housing material, rebuild the hose guide structure, and set the housing back to its designed height and rake.
Fiberglass parts on a sweeper are the hopper covers, the access doors and on some units the side panels. They crack at hinge and latch points, because that is where load concentrates, and they craze on the top surfaces from years of sun. We drill the crack tips to stop them running, grind out to a V, back the underside with structural mat and resin where access allows, rebuild the contour and refinish. Hinge and latch mounting gets a spreader behind it so the new laminate is not carrying load through one fastener.
Sweeper cab panels, corrosion and the markings that go back on last
Sweeper cabs collect the damage you would expect from a vehicle that spends its life within a foot of a curb. Mirror arms, fender edges, step wells, lower door skins and the front corner of a cabover Isuzu or Freightliner take repeated low speed contact. On a cabover the cab tilts for service, so any repair has to preserve tilt geometry and hinge alignment. We measure, straighten or replace panels, and verify the cab through its full tilt travel before paint goes on the truck.
Corrosion on a sweeper cab runs heavier than on a comparable delivery truck, because the vehicle is wet most of its working day. The dust suppression spray is also spraying the underside of the cab, the step wells and the lower door skins. Those areas get cut out and let in rather than filled, and the seams get resealed properly, because filling over corrosion on a truck that is soaked daily buys one season at best and then the filler lifts in a sheet.
Reflective markings, arrow board mounting and beacon mounting close out the job. Arrow boards and strobes bolt to hopper or cab structure and vibrate their mounting loose over time, so we rebuild those mounts into structure with load spread instead of chasing them with a bigger bolt. Conspicuity tape and chevron panels go on after the coating cures, at the placement measured before disassembly. The scope line is plain: no engine, drivetrain, transmission or heavy truck brake work, no DOT inspections, and no broom drive, pump, cylinder or valve service. All of it in shop at Yorba Linda.

My sweeper is leaving a trail of material behind it. Where is that coming from?
Two places, usually. Either the hopper skin has perforated at the bottom radius where wet grit sits, or the hopper door is no longer seating because the seal frame is bent. We put the unit on the floor, close the door against the seal and look for daylight, then check the skin from inside and out. Skin gets let in with new material. A bent frame gets straightened or replaced before any new seal is fitted, because a seal cannot correct a frame that is out of plane.
The lift structure on my hopper is cracked. Can I keep dumping until it is scheduled?
Stop dumping it and bring it in. Cracks in lift structure are fatigue cracks carrying a heavy load at a long lever arm, and they grow on every cycle. We drill the crack tip to arrest it, grind to sound metal, weld with matched filler, then rebuild the load path with a doubler or gusset that ends on a taper and ties into hopper framing. Hinge bosses get checked at the same time, because a hopper landing crooked is often what created the crack.
One broom skirt drags and the other lets material past. Is that just adjustment?
Adjustment only holds if the mounting under it is straight. What we usually find is that the housing panel behind the bracket has thinned or perforated, so the bracket has lost its anchor and moved. We replace the housing section, rebuild the bracket landing in sound material, and set skirt height to the manufacturer dimension across the full width. After that, adjustment stays put. Broom drive motors, hoses and control valves stay with your equipment service provider.
Can a cracked fiberglass hopper cover be repaired or does it have to be replaced?
Most of them repair well. Cracks on covers start at hinge and latch points where load concentrates. We drill the crack tips, grind out to a V, back the underside with structural mat and resin where we can reach it, rebuild the contour and refinish. Hinge and latch mounting gets a spreader behind it so the new laminate is not carrying load through a single fastener. A cover with widespread crazing and several failed mounting points is a replacement, and we will say so plainly.
Do you handle the water spray system or the broom drive while the body is apart?
No. Spray nozzles, pumps, the broom drive system, hydraulic cylinders and valves are equipment service items and stay with your sweeper dealer. We repair the structure they attach to: tank saddles and straps, mounting brackets, housings, hopper skins and lift structure. Many operators book the equipment service immediately before or after the body work so the sweeper is only out of rotation once. We also do not perform engine, transmission or brake work, and we do not issue DOT inspections.
