Lift door frames that have distorted from years of cycling

A side lift on a paratransit van is a cantilevered weight hanging in a doorway, and it moves every time it is used. On a busy route that can be dozens of cycles a day, and each one loads the door post, the header and the sill of an opening that a factory designed for a passenger door. Over a few years the opening goes out of square. The complaint we hear first is that the door drags at the top corner, or that it needs to be lifted slightly to latch, or that the lift no longer clears the frame cleanly on deployment.

Nobody fixes that with hinge shims. We measure the opening diagonally, check the door post for deflection at the hinge line, look at the header and the sill under the lift mounting, and look for fatigue cracking where the mounting structure ties into the body. On a full size van the cracks usually start at the hinge mounting or at the lower corner of the opening. On a cutaway body they show up where the lift mounting frame was welded or bolted into the wall cage.

Repair means restoring structure, not adjusting hardware. Distorted posts are straightened or sectioned with new material, cracked mounting is cut out and rebuilt with load spread into the cage rather than concentrated at a bracket, the sill under the lift is reinforced, and the opening is set square before any door hardware goes back. To be clear about the boundary: we work on the door frame, the opening, the mounting structure, the floor structure and the finish. The lift mechanism itself, its motor, hydraulics and controls belong with your mobility equipment dealer.

Floor track, securement anchors and the structure underneath the fasteners

Floor track and securement anchors get treated like hardware and behave like structure. Each securement cycle pulls upward and forward on fittings bolted through a track into the subfloor, and each transport puts real load through them under braking. When an operator reports a rattling track or an anchor that rocks under hand pressure, the fitting is usually fine and the floor around it is not. Retorquing at that stage simply crushes damaged material and the movement comes back within weeks.

The honest repair starts with pulling the covering and looking at the actual substrate. Plywood subfloor that has been wet gets soft around fasteners long before it looks bad, and once the holes are wallowed there is nothing for a fastener to bite. We replace deteriorated floor material, install backing that spreads load into the floor structure and the crossmembers under it, refit the track straight so a fitting slides and locks along its whole length, and seal every penetration on the way back together.

Then the covering goes back correctly. A paratransit floor covering is a wear surface and a water barrier at the same time, and the transitions at the track edges and the door threshold are where both jobs fail. We fit new covering with proper transitions and seal the edges so water from a rainy day boarding does not get straight back into the subfloor we just repaired. Where an operator has changed their seating and securement layout, we can rework track positions and rebuild the anchorage to suit the new plan.

Raised roof fiberglass and the seam where it meets the original body

A raised fiberglass roof is a molded shell bonded and fastened to a cut opening in a factory steel roof, and the seam around that joint is the weak point on every one of them. The two materials expand at different rates, the body flexes, and over years the sealant at the seam hardens and lets go. The first sign is a water stain on the headliner at the front of the raised section, because the front seam sees the most wind load and the most flex.

Chasing that with more sealant over the top is the standard bad repair. We open the seam, see whether the bond has released or the fiberglass flange has cracked along the fastener line, and address what we find. Cracked flange material is ground out, laminated with structural mat and resin on both faces where access allows, and rebuilt. A released bond gets the surfaces cleaned back and re bonded with structural adhesive under clamp pressure. Then the joint is detailed with a sealing system that stays flexible instead of turning brittle in the San Gabriel Valley sun.

The rest of the shell gets the same attention while we are there. Raised roofs crack at corner radii, at roof vent and air conditioner openings, and at any point where somebody mounted an antenna or a light into unbacked laminate. Each of those is a laminate repair with backing added where a fastener has to pass through. The interior side is not skipped either: wet headliner material and insulation come out, because a roof that has been leaking for a season has already put water into things that will not dry on their own.

Lowered floor conversions on a minivan: pans, sills and rocker structure

A lowered floor minivan conversion, whether from BraunAbility, Vantage Mobility or another converter, removes a large section of the original floor pan and replaces it with a dropped pan tied into modified rocker and sill structure. That is a genuine structural change, and it means damage in that area has to be evaluated against the conversion, not against a factory diagram. A general shop that measures to stock specifications on a converted Sienna or Pacifica will reach the wrong conclusion.

The two things that happen to these vehicles are ground contact and side impact. Ground contact is routine: a steep driveway apron, a speed hump taken at the wrong angle, a parking block. The dropped pan creases, the ramp or its housing takes a hit, and the underside coating is scraped down to bare metal where corrosion will start. We straighten or section the pan, rebuild the affected sill structure, and recoat the underside properly rather than leaving bare steel behind a cosmetic repair.

Side impact is more serious because the conversion changed how the rocker carries load. We open the area, look at the conversion structure and the factory structure together, and repair with sectioning and reinforcement appropriate to what is actually there. Where a converter used specific reinforcement in the sill, that reinforcement gets restored rather than approximated. Corrosion along the conversion seam is the slow version of the same problem and it is common on older conversions, so we cut back to sound material and rebuild rather than filling.

Rear ramp thresholds, door hinge geometry and strikers

On a rear entry van the threshold is doing more work than any other six inches of the vehicle. The ramp lands on it, passengers cross it, water runs across it, and it is the last piece of structure before the pavement. When a ramp stops sitting flat, the usual cause is a threshold that has been driven down at the outboard edge or a floor section behind it that has softened. Owners often assume the ramp is bent, and sometimes it is, but the structure it lands on gets checked first.

We rebuild the threshold flat and repair the floor structure behind it, then set the ramp landing so the transition is even across its width. A ramp that lands unevenly loads on one side every cycle and that shortens the life of both the ramp and the structure. Where the threshold has corroded from years of water sitting at the door seal line, the corroded material is cut out and replaced rather than covered, because that is a load bearing edge and filler has no business there.

Rear door geometry goes hand in hand with it. Doors on a rear entry van are heavy, they hang off hinges mounted at the body corner, and they get leaned on. Hinges wear, the door sags, the striker stops meeting the latch, and someone starts slamming. We rebuild hinge mounting into sound structure, straighten the door post and the opening, reset strikers to a corrected opening, and replace seals. A door that closes with a light push on the first try is the target, because a door being forced shut on every route is what bends the frame again.

Interior surfaces, wall panels and grab rail mounting

The interior of a paratransit van gets hard use from equipment rather than from passengers. Wheelchair footrests scuff and gouge the lower wall panels, securement straps drag across the covering, and a chair that shifts under braking puts a corner into a panel. Torn panels are not just cosmetic on a vehicle carrying the public: a split edge catches clothing and equipment, and a panel that has pulled away from the wall lets water and grit into the cavity behind it.

We replace wall panels, rebuild the substrate behind them where fasteners have pulled through, and fit new lower wall protection where an operator keeps taking damage in the same place. That last part is worth asking about, because a sacrificial scuff panel along the lower wall in the securement area is inexpensive to fit and turns a repeating panel replacement into a cheap part swap. Seat frames, mounting pedestals and their anchorage into the floor structure are checked at the same time.

Grab rails and assist handles are mounting problems more than they are hardware problems. A rail bolted through a wall panel with no backing will wallow its holes and eventually pull through, and by the time a passenger notices it moving, the panel is damaged too. We mount rails into the body cage or into backing that spreads the load, repair the panel around the old fasteners, and refinish. The same approach applies to stanchions, handrails at the doorway and any bracket someone added over the years without backing behind it.

Questions we get asked

The lift door on our van drags at the top corner after a few years in service. What causes that?

The opening has gone out of square. A side lift is a cantilevered load hanging in a doorway that was designed for a passenger door, and every cycle works the post, the header and the sill. We measure the opening diagonally, check the post at the hinge line, and look for fatigue cracking where the lift mounting ties into the body cage. Then we straighten or section the post, rebuild cracked mounting, reinforce the sill, and set the opening square before hardware goes back.

Our securement anchors feel loose. Can they just be tightened down?

Tightening them will feel better for a few weeks and then it comes back. The anchor is usually fine and the floor around it is not: wet or worn subfloor goes soft around fasteners and the holes wallow out, so there is nothing left for the fastener to bite. We pull the covering, replace deteriorated floor material, add backing that spreads load into the crossmember structure, refit the track straight, and reseal every penetration before new covering goes down.

Is a lowered floor minivan still repairable after a side impact?

In most cases yes, but it has to be evaluated against the conversion rather than against factory specifications. A converter removed a large section of floor pan and tied a dropped pan into modified rocker and sill structure, so a shop measuring to stock numbers will reach the wrong answer. We open the area, look at conversion and factory structure together, restore the converter reinforcement rather than approximating it, and rebuild corroded seam material back to sound metal.

The raised fiberglass roof on our van leaks at the front. How does that get fixed properly?

Not with more sealant on top. We open the seam and find out whether the bond released or the fiberglass flange cracked along the fastener line.
