Push bumpers and ram bars: putting the load into the frame
A push bumper is only as good as what it is bolted to. On an Interceptor Utility, a Tahoe PPV or a Charger Pursuit the bar mounts through the fascia to brackets that pick up the frame horns or the bumper beam attachment points. Done right, a contact loads the frame. Done poorly, or repaired poorly after a hit, it loads the fascia support and the radiator support instead, and those fail in a way that costs far more than the bar.
The failures we see are consistent. Mounting brackets crack at the bend radius or at the weld toe. Fastener holes elongate until the bar has visible play and clunks over driveway aprons. The frame horn itself deforms so the bar sits crooked and the fascia no longer closes around it. We repair or replace bracket material in matched stock, correct the horn geometry, and reset the bar to a square attachment rather than shimming it to look right.
Aftermarket mounting done by a previous upfitter is worth a look while the vehicle is apart. Brackets bolted through thin sheet, holes drilled into a crush initiator, or a bar tied into the fascia support are all things we find and will tell you about. Where a mounting has been done into somewhere that was never meant to carry that load, we rebuild it into the correct attachment point instead of putting the old bracket back on a new panel.

PIT contact and curb strikes: what the quarter panel is telling you
Rear quarter contact from a PIT maneuver looks like a body panel job and frequently is not. The energy goes in at the quarter, travels forward through the rocker and the floor pan, and comes out as a rear door that no longer closes cleanly or a rear wheel that reads out of alignment. We measure rather than assume. If the quarter is creased and the door gap has changed at the top rear corner, something behind the quarter has moved and it needs to be pulled on a bench before any panel goes on.
Curb strikes at speed load differently. The wheel takes the hit, the strut tower and lower control arm mounting take the reaction, and the visible damage is a scuffed wheel and a torn lower fascia corner. Underneath, the rocker may be buckled and the mounting points may be out of specification. On unibody platforms like the Interceptor Utility and the Charger, that structure is what the whole front geometry hangs from, so it gets measured and pulled to specification, not straightened by eye.
The trap on patrol vehicles is that they get repaired under pressure to return to the line. A quick panel and paint job on a unit with displaced structure produces a car that eats tires, wanders, and has doors nobody trusts. We would rather write the structural line item and have the unit out an extra few days. The estimator will show you the measurement data so the decision is based on numbers rather than on a walk around.
Roof and body penetrations: light bar feet, antennas and spotlight holes
Every patrol vehicle is a roof full of holes. Light bar mounting feet, antenna bases, and the occasional camera or beacon all pass fasteners and cable through the roof skin into the headliner cavity. Each one is a sealed penetration, and each one has a service life. When a bar is removed, changed or remounted, the old holes and the new ones both have to be handled properly or water finds the headliner within a season.
Our part is the body and sealing side. We repair cracked or deformed mounting feet and the roof structure under them, correct the roof skin where a foot has dished it, seal penetrations with materials rated for the exposure, and route and protect cable runs through grommeted, deburred holes rather than through raw sheet metal edges. On a Whelen or Federal Signal bar we will remount to the manufacturer footprint and seal it, but we do not specify, design or certify the warning system itself.
Spotlight and antenna holes are the other recurring job, particularly on units changing role. Filling an A pillar spotlight hole properly means a welded in patch panel with correct preparation and corrosion protection on both sides, not a rubber plug and a dab of sealer. Antenna holes in the roof or the deck lid get the same treatment. Done that way, the fill disappears under refinish and the panel does not bloom rust around it two winters later.

Partitions, seat inserts and cargo trays: mounting that has to hold
A Setina or Havis prisoner partition transfers real load into the B pillar and the floor pan, and it is only as strong as the sheet metal it is bolted to. The mounting points on these vehicles are specific for a reason. When we find a partition mounted into unreinforced floor pan sheet, or into a pillar location that a previous installer opened up with a drill, we rebuild the attachment with backing plates tied into structure before the partition goes back in.
Rear seat inserts, the hard plastic pans that replace factory upholstery, put constant abrasion on the door panels and the pillar trim around them. Add duty belts and equipment on the front seats and the interior of a patrol car wears in a very particular pattern: scuffed lower door panels, worn seat bolsters, cracked pillar trim and a dented door skin from the inside at belt height. We repair the panel damage and the skin damage, and where trim is beyond repair we replace it so the unit does not read as tired the moment a door is opened.
Trunk and cargo area equipment trays are the last piece. Trays and drawer systems bolt through the cargo floor into thin sheet, and the fasteners work loose or tear out under load over a vehicle life. We add backing structure, relocate mountings to reinforced areas where the original placement was poor, and reseal any penetration through the floor pan so the spare tire well does not collect water. Mounting structure is our scope. The radios, computers and electronics that ride in those trays are not.

Black and white two tone layout, masking and a break line that reads straight
A black and white patrol car is a paint layout problem before it is a paint job. The break line has to run at a consistent height relative to body features, not relative to a tape measure from the ground, because these vehicles sit differently loaded and the eye reads the line against the character line and the door handles. On an Interceptor Utility the line has to negotiate a rising rocker, a wheel arch and a door gap, and it has to look continuous across all of that from twenty feet away.
We lay the line out on the vehicle, step back and check it in daylight before any masking goes down, and adjust rather than commit to a measurement that looks wrong on the car. Masking is done with materials that hold a hard edge without bleeding and without leaving an adhesive ghost. Edges are backmasked so the transition has no ridge to catch a wash brush. Where a unit already carries a line, we reproduce the existing layout exactly so a repaired car matches the ones parked beside it.
Repairing one panel on a two tone unit is harder than repainting the whole car, and we will say so honestly. A quarter panel that crosses the break line means matching two colors and reproducing the transition mid panel. Sometimes that is the right call, and sometimes refinishing the full side is both cheaper and better looking. The estimator will lay out both options with the actual work involved so the fleet manager can decide rather than being sold.
Commissioning, decommissioning and what we do not touch on a patrol unit
Units cycling into and out of service are steady work. Going out of service, an agency needs decals and reflective livery removed without ghosting, adhesive residue lifted without burning the clearcoat, spotlight and antenna holes closed properly, mounting holes filled, and the unit refinished to a saleable single color. Removing old vinyl from sun aged paint is the part people underestimate: the covered paint and the exposed paint have aged differently, and a fleet white under a decal is not the same white beside it.
Going into service, the same work runs in reverse: base color, two tone layout, agency identity graphics, unit numbering, reflective striping, and the mounting structure for the equipment that will be installed. We also return undercover and administrative units to factory color when they come off a specialty scheme, which means matching a production code with a spray out card and blending into adjacent panels rather than taping at a seam.
The boundary is straightforward. We are a body, structural and paint facility. We do not install, program or service radios, mobile data terminals, cameras, sirens, controllers or any electronics, and we do not design or certify warning systems. We do not perform engine, drivetrain, transmission or brake work. All of that stays with your fleet services shop or your upfitter. The push bumper on our patrol unit has developed play and clunks over bumps. What failed?
Almost always the mounting rather than the bar. Bracket material cracks at the bend radius or the weld toe, and fastener holes elongate until the bar can move. Once there is play, every contact accelerates it. We replace or rebuild bracket stock, correct any frame horn deformation, and reset the bar to a square attachment. If a previous upfit tied the bar into fascia or radiator support instead of the frame, we relocate it while the front end is apart.
A unit was hit in the rear quarter during a PIT. Is that panel work or something bigger?
We measure before answering that. Quarter contact commonly pushes energy forward into the rocker and floor pan, and the giveaway is a rear door gap that has changed at the top rear corner or a rear wheel reading out of specification. If the structure has moved it goes on the bench and gets pulled to specification before any panel is hung. Panel and paint over displaced structure gives you a car that eats tires and never closes right.
We are selling off retired units. Can you strip the livery and close all the holes?
Yes, that is regular work here. Decals and reflective striping come off without ghosting, adhesive residue is lifted without burning the clearcoat, and spotlight, antenna and mounting holes are closed with welded patch panels rather than plugs, with corrosion protection on both faces. Then the unit is refinished to a single color. Be aware that paint under old decals has aged differently from the paint beside it, so a full panel refinish usually gives the cleaner result.
How closely can you reproduce our black and white break line after quarter panel work?
Exactly, because we lay it out on the vehicle rather than off a measurement.
