A one off conversion has no engineering file behind it
A factory coach comes with a build sheet, a chassis rating, a documented body mount pattern and a service network that has seen the same failure a thousand times. A custom conversion comes with whatever the builder remembered to write down, which on most of the vehicles that reach us is nothing at all. That is not an insult to builders. It is simply the condition we work in.
The practical effect is that every repair starts as an investigation. We do not know where the floor is fastened until we look. We do not know whether a wall is bonded, screwed, riveted or all three until we open a corner. We do not know whether the tank hanger was made from angle stock or from something a shop had lying around until it is on a lift with a light on it.
Second owners have it hardest. A conversion bought partly finished, or bought from an estate, or bought from someone who bought it from someone else, carries three generations of decisions nobody can explain. So we survey before we quote. Conversion weight on mounts that were rated for something else
Every chassis carries its body through a defined set of mounts with a defined rating. A cargo box, a flatbed, a shuttle body: each was matched to that rating by the original body builder. A conversion adds cabinetry, appliances, tanks full of water, a battery bank, insulation, finish materials and passengers, and it usually adds them higher off the ground than the original body put its load.
That combination raises the center of gravity and multiplies the moment arm at every mount. What we find is cracking at mount brackets, elongated holes where a mount has been working against the rail, sheared or backed out mount bolts, and in bad cases a cracked outrigger where a heavy item like a generator or a water tank was hung without support back to the frame.
Tank hangers are the single most common structural finding. A hundred gallon fresh water tank is more than eight hundred pounds when it is full, and it moves as a slug every time you brake. Hung from two straps into an unsupported span of channel, it cracks the channel. We rebuild those with a cradle that carries load into crossmembers and with baffling addressed where the tank itself allows it.
Repair follows the same discipline as any structural job: support the vehicle, measure for square, then weld. Where a mount was undersized from the start we fabricate a replacement rather than repairing something that will fail again in the same place. Fabrication in shop is the reason most conversion owners end up here rather than at a general body shop.
How a converted wall is attached and why it lets go
A factory laminated wall carries its load through a bonded assembly designed as a system. A converted wall is usually a frame of steel or aluminum tube, or wood furring, fastened to whatever the original body offered, then insulated, sheathed and skinned. The joint between that new wall and the old body is where conversions fail.
Self tapping screws into thin sheet are the usual method and the usual problem. The screw holds fine in the shop. On the road, vibration works the hole oval, the screw backs out a turn, the joint moves, sealant cracks and water gets in. Owners see it as a leak. It is actually a fastener problem that produced a leak.
Dissimilar materials make it worse. Aluminum skin over steel framing, a fiberglass panel bonded to a painted steel wall, a wood substrate against a metal roof: each pair expands at a different rate in the sun, and Southern California gives them a large temperature swing every single day. Bonded with a rigid adhesive, those joints crack. Bonded with a flexible structural adhesive and mechanically fastened with backing, they last.
Our repair opens the joint, replaces the fastening with through bolts and backing plates or with rivets sized to the material, rebuilds any substrate that has taken water, and reseals with a material chosen for the pair of substrates involved rather than for what was on the shelf. Then the exterior gets refinished so the repair does not read as a stripe down the side.

Undocumented electrical, plumbing and the survey that finds it
Conversion electrical is where we find the most surprises. Shore power landing on a panel with no transfer switch. A lithium bank without a battery management disconnect that the charging source respects. Twelve volt runs sized for the length of the wire rather than for the current, so a run to the rear lights drops enough voltage to dim them. Grounds landed on a painted panel instead of on clean metal.
None of that means the vehicle is unsafe on its face, and we do not tell owners it is. It means the system was built without a documented plan, and when something fails the failure is hard to trace. Our electrical work on conversions starts with mapping what exists, labeling it, and then correcting what needs correcting in priority order rather than rewiring everything at once.
Plumbing follows the same pattern. Mixed pipe types joined with adapters that were never meant to be permanent. A water heater relief line that terminates inside a cabinet. Drain runs without enough fall, so a tank never fully empties and the odor never fully leaves. Fittings that weep behind a finished panel for two years before anyone notices the swollen cabinet base.
We handle electrical, plumbing, appliance and generator work at the shop as part of a conversion repair or on its own. Systems estimates carry a diagnostic charge that is credited against authorized repair work, and on a conversion that diagnostic time is genuinely earned, because nobody handed us a wiring diagram.

I bought a half finished conversion. Where should I start?
With structure and envelope, in that order, before anything you can see. We survey the chassis mounts, the floor attachment, the wall to body joints and the roof seams, then take moisture readings through the floor and lower walls. Finishing the interior of a vehicle whose floor is wet or whose mounts are cracked means tearing out work you already paid for. Once the vehicle is sound and dry, the finish work is straightforward and can be staged over time.
My conversion has a leak but the roof looks perfect. Where else should I look?
On conversions, the wall to body joint is a more common source than the roof. Water enters at a fastener line that has worked loose, travels inside the wall cavity, and shows up at a completely different place, often at a lower cabinet or at the floor edge. Other frequent sources are penetrations cut for vents, cables or plumbing that were sealed with a material that hardened. We find these by opening the suspect joint rather than by adding sealant on top.
Can you fix a water tank that has cracked its mounting?
Yes, and we rebuild the mounting rather than reattaching it. A full water tank weighs several hundred pounds and it moves as a slug under braking, so hanging it from straps into an unsupported span of channel cracks the channel. We fabricate a cradle that carries the load into crossmembers, address the span the tank sits on, and repair the cracked structure with correct weld procedure and gusseting. If the tank itself is damaged we replace it during the same visit.
Do you rewire a whole conversion or just fix what failed?
Either, and we usually recommend the second first. We map and label what exists, identify what genuinely needs correcting, and present that in priority order. Grounds landed on paint, undersized runs that drop voltage, a charging source that ignores the battery management system: those get corrected. Cosmetic wiring issues can wait. A full rewire is a legitimate project on some conversions and we will tell you honestly when a vehicle is in that category.
Will you take on a conversion that another shop started and abandoned?
Frequently, and it is worth being direct about how we approach it. We do not assume any previous work is correct, and we do not price the job until we have surveyed what is actually there. Sometimes previous work is fine and we continue from it. Sometimes it has to come back out.
