The subframe is the whole design
A truck chassis twists. That is not a defect, it is how a ladder frame works when one wheel climbs a rock and the opposite wheel drops into a rut. A composite habitat box does not twist. Bolt the two rigidly together and the box loses. Cracks appear at the mounting points, then at panel corners, then at door and window cutouts, and eventually the box is doing structural work it was never designed for.
Serious expedition builds solve this with a subframe that allows controlled relative motion: a three point mount, a pivoting front connection with fixed rear mounts, or a torsion isolating system with elastomeric elements. Executed correctly, the frame twists underneath and the box stays square. Executed poorly, or executed correctly and then neglected for a decade, the isolation stops isolating and the box starts taking load.
What arrives at our shop is usually the second case. Hardware has seized, an elastomer has hardened, a pivot bushing has worn oval, or someone added a rigid bracket for a tank or a step and unknowingly tied the box to the frame at a fourth point. The symptom is cracking at the mounts, or a door that no longer closes square after a hard trail day.
Repair means understanding the original design intent before touching it. We inspect every mount, check for added rigid connections that defeat the system, and repair or fabricate to restore the intended freedom of movement. Welding a crack closed without fixing why it cracked produces a crack an inch away.
Rear bumper swing outs and heavy cantilevered loads
Expedition rigs carry weight on the back: a spare tire that may weigh well over a hundred pounds, jerry cans, a propane locker, sometimes a full size tire and a recovery kit on a single swing arm. That load sits on a pivot at the end of a lever, and every washboard road cycles it thousands of times.
Failures follow the load path. First the pivot develops play, which increases the shock load at the mount. Then the mount tabs crack at the weld toe. Then the receiver or the frame extension the whole assembly hangs from starts to show cracking. By the time an owner notices the carrier rattling, there is usually fatigue cracking somewhere further up the path.
We repair these by inspecting the whole chain, not the crack that got noticed. Pivot condition and bushing wear, latch and cam alignment, mount tab and gusset condition, and the frame or bumper structure the assembly is bolted to. Repairs get welded with correct procedure and gusseted so the new weld is not the next stress riser, and pivots get rebuilt with hardware sized for the actual load.
Where a carrier was underbuilt from the start, and plenty are, we fabricate a replacement rather than repairing something that will fail again. In shop fabrication is a core part of what we do on expedition vehicles, because most of the failures are not parts you can order.

Roof racks, solar and load paths through composite panels
A composite habitat roof is a sandwich panel: a thin skin, a foam or honeycomb core, another thin skin. It is stiff and light in bending across its face and it is very weak in point loading through its thickness. A roof rack foot bolted through that panel without an insert or a backing plate is a point load on a core that will crush.
The symptom is a rack that develops movement, then a slight depression around each foot, then water at the fasteners. On a rig that has been driven hard on washboard, it can go from unnoticeable to structural in one trip, because the rack is amplifying every input into those four or six points.
Correct construction bonds inserts into the panel at the mounting locations or runs a distribution plate that spreads load into the skins. Correct repair does the same thing on a panel that has already been crushed: remove the crushed core, install a solid insert or plate bonded to both skins, and restore the surface. Adding a bigger washer accomplishes nothing.
Solar mounts have the same issue in a lighter form, plus a bonding question. Adhesive mounted panels need surface preparation that most installs never got, and mechanically fastened panels need the same insert logic as a rack. Vibration on rough roads is what separates a rig that keeps its panels from one that finds a panel in the road behind it.
Composite panel damage, edges and cutouts
Total Composites style habitats, Alu Cab boxes and custom fiberglass or aluminum skinned panel builds all fail at their edges. The panel face is strong. The edge, where the core is exposed and where a frame or a cutout interrupts the skins, is where water enters and where impacts do the most damage.
Door and window cutouts are the frequent case. The cutout removes both skins locally and exposes the core to whatever the frame seal lets through. Once moisture is in the core it travels along the panel, and on foam core panels it delaminates the skin as it goes. On honeycomb it fills cells and adds weight without an obvious surface symptom until the panel is opened.
Rock damage on lower panels is the other one. A stone thrown by a front tire will punch through a thin skin and crush core in an area much larger than the visible hole. Repairing it properly means removing the damaged core, not filling the hole. We cut the outer skin back to sound bond, replace the core section, bond a new skin patch with the correct overlap, and fair and refinish.
We are equipped for structural composite repair rather than cosmetic patching, and on an expedition rig the difference matters. These vehicles get used somewhere with no shop for two hundred miles. A repair that looks acceptable and is not structural is a bad trade.
Getting an expedition rig serviced from West Covina
Most expedition rigs in the San Gabriel Valley live at home or in a yard until a trip, and they come in for work in the window between trips. That is the right time to do it, and it is also the time when a proper inspection pays for itself: mounts, isolation hardware, rack load paths, carrier pivots, sealant condition and panel edges all checked before you drive to a place with no cell coverage.

Why is my habitat box cracking at the mounts?
Because the box and the chassis are no longer moving independently. A truck frame twists on uneven ground and a composite box does not, so the connection between them has to allow controlled motion. When an isolation element hardens, a pivot bushing wears oval, hardware seizes, or someone adds a rigid bracket for a tank or a step, the box starts carrying frame twist. We find the lost freedom of movement first, then repair the cracks.
My swing out spare carrier rattles. Is that just a latch adjustment?
Rarely. A rattle usually means the pivot has developed play, and play multiplies the shock load going into the mount tabs every time the rig hits washboard. By the time it is audible there is often fatigue cracking at a weld toe further up the load path. We inspect the pivot, the latch and cam, the mount tabs and the structure they hang from, then repair with proper procedure and gusseting rather than chasing the noise.
Can you install a roof rack on a composite habitat without ruining the panel?
Yes, and the method is the point. Rack feet need bonded inserts or distribution plates that transfer load into both skins of the sandwich panel rather than crushing the core. If the panel is already crushed around existing feet, that core gets removed and replaced with a solid insert before anything is remounted. A larger washer over a crushed core does nothing except spread the dimple.
A rock punched a hole in the lower panel. Can it be patched?
It can be repaired, but not by filling the hole. A stone strike crushes core over an area much larger than the visible damage. The repair removes the outer skin back to sound bond, replaces the damaged core section, bonds in a new skin patch with proper overlap, then fairs and refinishes. That restores the panel structurally. A filled hole restores the appearance and leaves a soft spot.
