The ramp door is a structural component, not a door

On a toy hauler fifth wheel the ramp door does three jobs. It closes the rear of the coach, it carries the entire weight of whatever you are loading while that load is on the ramp, and on most units it doubles as a patio deck. The hinge line at the bottom of the rear wall takes all of that, and the rear wall on a laminated coach is not naturally strong. Manufacturers add a steel or aluminum hinge assembly tied into the frame, and how well that tie in was executed determines how long the door lasts.

The failures we see follow a pattern. The hinge barrel wears oval and the door starts to sit low on one side. The hinge attachment tears at the wall, showing as a crack in the fiberglass at the lower rear corner and a gap that opens under load. The ramp cables fray at the swaged end or the cable anchor plate pulls out of the door frame. Owners usually notice the door getting harder to raise before they notice anything visible, because a door out of alignment binds in its opening.

Repair means addressing the mount, not just the hardware. We support the door, remove it, inspect the wall structure and frame attachment behind the hinge, and rebuild or fabricate the attachment so the load goes into the chassis rather than into the laminate. New hinge hardware, new cables sized to the door and correctly swaged, and a properly set seal go back on afterward. If the fiberglass around the opening cracked, that gets laminated and refinished as part of the same job.

Garage floor tie down anchors and E track that pull through

A toy hauler garage floor looks like a floor and behaves like a deck. It is decking over frame crossmembers with a finished surface on top, and the tie down anchors are bolted or lagged through it. When an anchor is fastened only to the decking, a hard stop on the 57 puts a side load on the strap that the decking cannot carry, and the anchor pulls a cone of material out of the floor with it. The visible result is a loose ring and a hole. The invisible result is that the floor around it is now compromised.

The correct repair is a backing plate under the decking spanning to a crossmember, through bolted with load spreading washers, with the damaged decking cut back to sound material and patched. On a full rebuild we lay out the anchors so each one lands over structure rather than in a bay, which sometimes means moving an anchor a few inches from where the factory put it. Owners hauling a side by side or two dirt bikes get told what the anchor pattern will actually hold.

E track has its own failure. Factory installed track is often riveted to the wall skin with the assumption that loads are mostly vertical. Cinch a ratchet strap at a shallow angle and the load becomes a peel force on the rivets. The track lifts, the rivets elongate their holes, and the wall skin tears along the fastener line. We reinstall track with backing behind the wall, into framing where framing exists, and we add framing where it does not.

Generator bays, fuel stations and the heat they produce

Most toy hauler fifth wheels carry an Onan or a Cummins Onan generator in a dedicated forward or side bay, along with a fuel station with its own tank and pump for filling the machines you brought. Both of those systems create damage that shows up in the body shop rather than in a service bay. The generator produces heat and exhaust. The fuel station produces vapor, spills and corrosion.

Heat damage presents as warped or scorched bay panels, melted wiring looms passing too near an exhaust run, discolored gel coat on the exterior around the exhaust exit, and in bad cases delamination of the sidewall panel above the outlet. The usual root cause is an exhaust extension that was modified, a bay door that was left closed during a long run, or intake and exhaust vents that got blocked by stored gear. Repair covers the damaged panels, the wiring and the heat shielding, and where needed we fabricate new shielding and reroute the exhaust so the same thing does not recur.

Fuel station problems are usually a weeping fitting, a cracked hose or a pump whose wiring has corroded at the connector. Small leaks are more than a nuisance in an enclosed garage. Gasoline vapor and a twelve volt pump motor in the same bay is a combination that deserves attention. We repair the plumbing and the electrical side of a fuel station at the shop, replace hose to the correct specification, and clean up the corrosion damage on connectors and grounds.

Rear structure, ramp opening corners and frame loading

Cutting a large opening in the rear wall of a coach removes a lot of shear strength. Manufacturers compensate with a heavier rear frame section and a header above the opening, but the corners of that opening are still stress concentrations. On toy haulers that have been loaded heavily or towed hard, we find cracking that radiates diagonally out of the upper ramp corners and sometimes a rear wall that is measurably out of plane.

Underneath, the frame takes a different kind of load than a standard fifth wheel does. A ramp with a machine on it acts as a lever on the rear crossmember, and coaches that have been used as a loading dock for something heavier than their rating develop cracks at the rear rail extensions and at the outriggers under the garage. This is one of the reasons we measure and support before welding: a rear frame that has taken a set gets pulled back before it is repaired.

The other structural item unique to this type is the garage to living space bulkhead. On units with a moving wall or a queen bed lift over the garage, the bulkhead carries lift hardware and often a slide. When the lift mechanism binds or the bed drops unevenly, the cause is frequently a bulkhead that has moved rather than a failed motor. We check that alignment before condemning the mechanism.

Bringing a toy hauler in from West Covina and what to expect

Unload the garage before you come. That is the single most useful thing an owner can do. We cannot evaluate a floor, an anchor pattern, a bulkhead or a rear frame with a side by side sitting on top of it, and moving a machine at the shop adds time to your estimate. My toy hauler ramp door is getting harder to lift. What causes that?

Usually alignment rather than cable strength. As hinge barrels wear or a hinge attachment starts to tear, the door sits slightly off square and binds against its opening. That binding shows up as increased effort long before anything looks broken. Worn pulleys, a cable that has started to fray, or a spring assist that has lost tension add to it. Have the hinge line and the attachment inspected before you keep forcing it, because a door that drops while you are loading is a much larger repair.

Can pulled tie down anchors be reinstalled in the same holes?

Not usefully. When an anchor pulls, it takes a cone of decking with it, so the material around the original hole is no longer able to carry load. We cut back to sound decking, install a backing plate that spans to a crossmember, through bolt with load spreading washers and patch the floor. Where the factory placed an anchor in the middle of a bay rather than over structure, we relocate it a few inches so the load lands on a member. The finished floor gets refinished so the repair is not a trip hazard.

The wall above my generator exhaust has discolored and feels soft. Is that repairable?

Yes, and it needs to be. Discoloration plus softness means heat has degraded the bond between the exterior skin and the substrate, which is delamination caused by heat rather than by water. The repair opens the affected area, replaces degraded substrate, rebonds and refinishes the panel, and then addresses the cause. That usually means new heat shielding, correcting an exhaust extension that was modified, or restoring intake and exhaust airflow that was blocked by stored gear.

Do you repair the fuel station pump and plumbing in the garage?

We repair the plumbing and the electrical side of it at the shop: leaking fittings, cracked or degraded hose, corroded pump wiring, failed switches and grounds. Hose gets replaced to the correct specification for the application rather than with generic line. We also clean up corrosion damage in the bay and address the panels affected by it. We do not perform engine work on the machines you are hauling.

Is a cracked corner above the ramp opening serious?

Treat it as structural until proven otherwise. The ramp opening removes shear strength from the rear wall and the upper corners are where the remaining structure concentrates stress. A crack radiating diagonally from that corner usually means the rear section has been working under load. We measure the opening and the rear frame for square, support the structure, repair or reinforce the framing behind the crack, then laminate and refinish the exterior. Skipping straight to a cosmetic glass repair means the crack returns.
