Where the load actually goes on a rooftop tent setup
A rooftop tent looks like a simple accessory and is structurally one of the more demanding things you can put on a vehicle. A hardshell tent with a mattress, bedding and two occupants is a substantial load, and it sits at the highest point on the vehicle. Static weight is the least of the problem. The dynamic load on a washboard road, multiplied by the height of the lever arm, is what breaks things.
The load path runs from the tent baseplate into a track or a channel, from there into rack crossbars, from the crossbars into towers or feet, and from the feet into the vehicle. Every one of those transitions is a place where a designed connection either spreads load or concentrates it. In our experience most failures happen at the last step, where the rack meets the vehicle.
That is because vehicle roofs are not designed for point loads. A car or truck roof panel is a thin skin supported by bows spaced along its length, and a factory roof rail is rated for a modest dynamic load. A rack foot landing between bows, or a bolt through a roof panel with a washer under it, is a point load on a structure that will crush.
So the first thing we do on any rooftop tent complaint is trace the load path and find where it concentrates. Fixing a cracked foot without fixing why it cracked produces a cracked foot again. Roof panels, crushed cores and correct mounting
When a rack foot loads a roof panel without distribution, the panel does what thin skins over spaced supports always do: it dimples. On a steel vehicle roof this shows as a depression around each foot that grows over time and eventually cracks the paint. On a composite camper or canopy roof it shows as a crushed core, which is the same failure mode we see on expedition habitat boxes.
The sequence is consistent regardless of substrate. The mount develops a small amount of movement. The movement opens the sealant at the fasteners. Water enters at the fastener line and travels along the underside of the panel. And the mount, now moving, works the hole larger, which increases the movement, which accelerates everything.
Owners usually notice the water before the structure. A stain appears at a headliner or a ceiling panel some distance from the mount, because water runs along the underside of a panel before it drops. Chasing the stain finds nothing. Looking at the mounts finds it in about two minutes.
Correct repair removes crushed core or reforms and reinforces a dimpled panel, installs a spanning member or a distribution plate that transfers load to structure rather than to skin, remounts with backing on the inside face, and seals with a system that does not depend on a fastener staying tight forever. Then the exterior gets refinished so the repair does not read as a patch on a visible roof.
Hardshell lids, struts and articulating mounts
Hardshell rooftop tents add hardware that softshell tents do not have. There is a lid, hinged along one edge or raised on scissor arms, held by gas struts or by a mechanism, and sealed around its perimeter when closed. Each of those is a wear item and each one fails in a way an owner will recognize.
Lid hinges wear the same way every hinge on every camper wears: the barrel goes oval, the fasteners work in their holes, and the lid stops arriving at the same place. The consequence is a lid that no longer closes flush and a perimeter seal that is compressed hard at one end and not at all at the other. That is where water gets into the tent in storage.
Gas struts announce themselves clearly. A lid that used to float up and now needs a shove past halfway, or one that drops rather than settling on the way down, has struts that are done. Replace them as a matched pair with the correct force rating. What matters more is what happened while they were failing, because a lid that dropped repeatedly puts a shock load into the hinges and their attachment.
Scissor and articulating mounts on wedge style hardshells have pivots that develop play, and play at a pivot means the lid arrives slightly differently every time. We rebuild pivots with correctly sized hardware, replace worn bushings and reset the geometry so the lid closes square. On mounts that were underbuilt for the tent they carry, we fabricate replacements rather than repairing something that will fail the same way again.

Bed racks, canopies and truck mounted installations
A large share of rooftop tent setups are on trucks rather than on car roofs, mounted to a bed rack, a canopy or a camper shell. That is generally better than a car roof because the load can be carried into the bed structure and into the frame, and it is only better if the installation actually does that.
Bed racks that bolt to bed rails have the same problem truck camper tie downs have: bed rails were not engineered to carry a sustained vertical load, let alone a dynamic one with a tall lever arm. Racks that mount into the bed floor over structure, or that tie to the frame, distribute much better. We see cracked rack legs, distorted bed rails and elongated mounting holes on the first type and rarely on the second.
Canopy and shell mounted tents add another link in the chain, because now the load goes through the canopy roof, into the canopy structure, into the clamps or bolts holding the canopy to the truck, and then into the bed. Fiberglass canopy roofs are thin and they crush exactly like any other panel when a rack foot loads them without distribution.
Our repair work here is mostly fabrication. We build rack mounting that carries load into structure, reinforce canopy roofs where tents are mounted, repair cracked legs and mounts with proper procedure and gusseting, and correct bed rail damage. There are dimples in my roof around each rack foot. Is that fixable?
Yes, and the repair has to change the load path or it will simply happen again. A rack foot landing on a thin roof panel between structural bows is a point load, and the panel crushes. We reform and reinforce the panel or replace crushed core depending on the substrate, install a spanning member or distribution plate that carries load to structure, remount with backing on the inside face, then seal and refinish. Adding a larger washer over a crushed area spreads the dimple and fixes nothing.
My hardshell tent lid does not close flush anymore. Hinges or struts?
Almost always hinges, with struts as a contributing cause. Hinge barrels wear oval and fasteners work in their holes, so the lid stops arriving at the same place, which means the perimeter seal gets compressed hard at one end and barely at the other. Failing struts accelerate that, because a lid that drops instead of settling puts a shock load into the hinge attachment every time. We rebuild the hinges and attachment, then fit matched struts at the correct force rating.
Is a bed rack safer for a rooftop tent than mounting on the truck cab roof?
Usually, provided the rack is mounted correctly. A bed rack can carry load into bed floor structure or into the frame, which a cab roof cannot do at all. The failure we see is bed racks that bolt only to bed rails, because rails were not engineered for a sustained vertical load with a tall lever arm above it. Those produce cracked rack legs, distorted rails and elongated holes. Racks that tie into the bed floor over structure hold up far better.
I have a water stain on my headliner nowhere near the rack. Related?
Very likely. Water that enters at a roof fastener runs along the underside of the panel before it drops, so it appears at the first low point rather than at the entry. The origin is a mount that has developed movement, which opened the sealant at the fasteners. Chasing the stain finds nothing useful. We look at the mounts, correct the load path so the movement stops, then reseal with a system that does not depend on the fastener staying tight forever.
