When a panel has to come off instead of being repaired

Four conditions push a job from repair into replacement. The first is a breach large enough that the repair itself would create a visible high spot, which on a flat eight foot sidewall means almost any tear more than a few inches long. The second is delamination across a wide area, because the bond between skin and substrate cannot be restored from the outside once it has released over a broad region.

The third is prior repair. A panel that has been filled and refinished once already has limited film thickness and a history of movement, and stacking another repair on top of it produces a section that cracks. The fourth is corrosion, particularly on aluminum skins along lower seams where water has sat. Corroded aluminum does not stop corroding because you painted it.

The judgment call is where the boundaries go. Sectioning a panel means choosing a line the eye will accept, which usually means a rivet line, a body seam, a molding, or the natural edge where a skin sheet already terminates. Cutting an arbitrary line in the middle of a wall and butting new material to it produces a seam that shows in raking light forever, no matter how good the finish work is.

Sectioning a sidewall between seams

Most RV sidewalls are built from sheets with defined edges, and the practical repair is to replace a full sheet or a full section between structural boundaries rather than to patch inside one. On a laminated wall that means cutting the outer skin along a chosen line, removing it from the foam and framing beneath, and doing it without destroying the substrate you intend to bond the new skin to.

That removal is the delicate part. The adhesive that holds a laminated wall together is strong, and pulling skin off aggressively takes chunks of foam with it. The correct technique is patient: heat where appropriate, thin blades, and steady work along the bond line. What is left behind gets cleaned back to a sound, flat, bondable surface.

Then the framing gets inspected. Nearly every panel replacement job reveals something behind the skin, because the impact or the water that damaged the panel also reached what was under it. Bent aluminum studs get straightened or replaced, wet wood framing gets removed and replaced with new material, and crushed foam gets cut out and filled with new block. Only after that is square, dry and sound does new skin go on.

Sourcing skin when the model is discontinued

Availability is the single most common cause of a long panel replacement job. RV manufacturers change suppliers frequently and drop support for older models entirely, so the exact skin for a 2010 coach may not be obtainable through any channel. Filon in the original color and texture is particularly difficult, since the pattern and gloss level of the original sheet may no longer be produced.

There are three workable paths. Sometimes the correct sheet is still available through a supplier or a manufacturer parts channel, and we order it. Sometimes a compatible sheet exists in the right thickness and construction but the wrong color or finish, in which case the panel gets refinished after installation, which is frequently the better outcome anyway since the surrounding panels have faded. And sometimes the panel gets fabricated from raw material to match the original dimensions.

Aluminum skins are generally easier because aluminum sheet is a commodity and the sizes are standard. Box truck panels are easier still. Composite and insulated panel bodies vary by manufacturer. In every case, special order parts require a deposit at the time of order and that deposit is not refundable, so we confirm dimensions and fitment carefully before anything is ordered.

Rebonding a laminated wall so it stays bonded

The strength of a laminated sidewall comes from the bond, not from any single layer, so a panel replacement that does not restore the bond correctly gives you a wall that looks right and behaves wrong. New skin gets bonded with the appropriate structural adhesive, applied at the correct coverage, and then held under uniform pressure while it cures.

Pressure is what most improvised repairs get wrong. Factory walls are pressed. In a repair setting we recreate that with clamping, bracing and weighted pressure distributed across the panel rather than concentrated at a few points. Uneven pressure produces a wall with bonded and unbonded regions, which is a delamination that has not shown up yet.

Cure conditions matter as well. Structural adhesives have temperature and time requirements, and rushing them means a bond that never reaches full strength. The vehicle stays in the building through the cure. This is one of several reasons we do not offer mobile service: a laminated wall repair done outdoors in variable conditions is a gamble on the one property of the repair that actually matters.

Rivets, seams and sealing the new panel in

On riveted aluminum construction, the new skin is fastened on the original pattern with correctly sized rivets, because rivet spacing is engineered for the loads the panel sees at highway speed. Overdriving rivets dimples the skin. Underdriving leaves a loose panel that oil cans. Both show up in the finish.

Every seam and every fastener that penetrates the skin becomes a potential water path, so sealing is done with the right material for the location rather than with whatever is on the bench. Butyl tape behind moldings and window frames, non hardening sealant where movement is expected, self leveling material only where it belongs. The wrong sealant in the right place fails just as reliably as no sealant at all.

The last step before refinishing is a water test on any repair that involved a window, a door, a compartment opening or a roof edge transition. It is far easier to find a leak in the shop with a hose than to find it after the interior is back together and you are in a campground. Once the panel passes, it gets primed, blocked, sealed and refinished with the color blended into adjacent panels.

The skin for my 2010 trailer is discontinued. What are my options?

Three, generally. A compatible sheet in the correct thickness and construction can be installed and then refinished, which often looks better anyway since the surrounding panels have faded. A supplier or manufacturer parts channel may still have correct stock. Or the panel gets fabricated from raw material to the original dimensions. How do you know if the framing behind the panel is damaged?

We look. Nearly every panel replacement reveals something behind the skin, because whatever damaged the panel also reached what was under it. Once the skin is off, bent aluminum studs, cracked or rotted wood framing, crushed foam and a compromised vapor barrier are all visible and all get addressed. Guessing at that from outside is how a repair ends up sitting slightly wrong forever.

Will the replaced panel delaminate later like the original did?

Not if it is bonded correctly. The strength of a laminated wall is in the bond, so the new skin gets structural adhesive at proper coverage and then uniform clamping pressure across the whole panel while it cures at the right temperature. Uneven pressure is what creates a wall with bonded and unbonded regions. The vehicle stays inside the building through the cure for exactly that reason.

Do you replace panels on box trucks and enclosed trailers too?

Yes. Aluminum panel bodies get damaged panels replaced between posts, and the corner posts and rails are treated as structural rather than skinned over. Composite and insulated bodies need the core sealed where a puncture reached it, or the panel wets out and gets heavy. Roll up doors, swing doors and hardware near the repair are checked for operation afterward.
