Low Bridge, Class A Front Cap: A Rebuild From Intake to Delivery

Short answer. A Class A pusher struck a low clearance overpass and tore the upper front cap, windshield header and roof leading edge. Teardown found fractured tube framing and a soaked headliner. The rebuild took a replacement cap section, reframing, structural bonding, roof seam work and a full front clear coat blend across roughly eleven weeks.
Intake condition: what arrived on the hook
The unit was a forty foot diesel pusher, model year in the middle 2010s, owned by a couple who keep it in a covered space near West Covina and take it out four or five times a year. On a return trip the driver misjudged a posted clearance on a surface street underpass and clipped the top of the coach at roughly the windshield header line.
It arrived on a flatbed with the upper front cap torn open across about seventy percent of its width. The fiberglass had folded back over the roof rather than breaking away cleanly, which is common on a strike that comes in high and moving forward. Both windshield glasses were cracked, the center divider post was pushed back, and the driver side clearance light bar was gone entirely.
Inside, the front overhead cabinet had separated from its mounts and the headliner was hanging. Water had gotten in during the two days the coach sat before transport, and the front six feet of headliner fabric was saturated. The dash gauges powered up. The chassis, engine and drivetrain were untouched, since the strike was entirely above the cab line.
The first estimate versus what teardown found
The carrier's initial estimate was written from photos the owner sent from the roadside. It called for a front cap, two windshields, a windshield seal kit, the clearance light bar and refinish of the cap. That is a reasonable read of a photograph and it was substantially short.
Teardown ran a little over sixteen hours. Removing the damaged cap meant cutting the roof to cap seam sealant, backing out the fastener line along the roof edge, dropping both windshields, pulling the mirror mounts and separating the cap from the front wall at the side seams. Once it was off, the actual damage was visible.
The windshield header, which on this chassis is a welded aluminum tube assembly tied into the roof rafters, was fractured at two joints on the driver side and bent across its span. Three roof rafters were deformed for about eighteen inches back from the leading edge. The upper section of the front wall framing had pulled its fasteners. The 12 volt harness that runs the clearance lights, the front camera and the roof antenna was severed in four places. The roof membrane had torn back about fourteen inches from the leading edge on the driver half.
What the supplement covered
The supplement went in as a photo documented package about four days after teardown finished. The largest items were structural. Replacement of the fractured header assembly, straightening and partial replacement of three roof rafters, and refastening and reinforcing the upper front wall framing accounted for the bulk of the added labor.
The other significant addition was the roof. The original estimate assumed the membrane could be re-bedded at the seam. With fourteen inches of torn EPDM on one half and adhesive release for a further two feet, the correct repair was to remove and replace the membrane from the leading edge back past the first roof vent, then re-bond and re-seam. Anything less would have left a leak path directly over the sleeping area.
Interior lines followed: headliner panel and fabric replacement across the front section, overhead cabinet remount with new mounting cleats, and drying and treatment of the exposed insulation. Wiring repair was written as a harness section replacement rather than splices, because four breaks in a bundle that feeds a camera and an antenna is not a splice job.
The carrier approved the structural and roof items after one round of questions about the rafter replacement method. The interior lines were approved without pushback. Total approved scope landed in the low five figure range for a job that had originally been written as a mid four figure cap swap.
The repair sequence, step by step
Structure came first. The coach went on a level set of stands and the front section was measured against factory reference points before anything was cut. The fractured header assembly was removed and a replacement section was fabricated and welded in, then the three deformed rafters were addressed: two were straightened and reinforced with sleeve sections, the third was cut and spliced. Everything was re-measured for square before moving on.
The front wall framing was refastened with new hardware into sound material, and backing plates were added where the original fastener holes had elongated. Then the wiring harness section was pulled through and terminated, and the front camera and antenna leads were tested before anything closed up.
The roof came next, because a cap should never go on before the roof edge it seals against is finished. The damaged EPDM was cut back to sound material, the substrate was cleaned and inspected, new decking was let in where the old sheet had been crushed at the leading edge, and a new membrane section was bonded and seamed with the correct adhesive and cure time.
Only then did the replacement cap go on. It was dry fit twice, adjusted at the side seams, then bonded with structural urethane and mechanically fastened along the roof line. Windshields went in after the cap had fully cured, set in new urethane with new gaskets and moldings. Sealant work at the roof to cap seam was done last, in the correct order, with the compatible sealant for that joint rather than whatever was on the shelf.
Paint and blend on a large front cap
Paint on a Class A cap is not a spot repair. This coach had a three stage finish with a metallic base, a mid coat and clear, plus a multi color graphics package that swept from the cap back onto both front side walls.
The replacement cap arrived in gelcoat white, so it had to be prepped, primed, blocked and shot from scratch. Getting the metallic to match a ten year old finish that has lived outdoors in Southern California sun took spray out cards and several adjustments to the base before anyone touched the vehicle. The graphics were reproduced by measuring the surviving pattern on both side walls and cutting new vinyl to match, then the clear was carried back onto the side walls to a natural break line so there was no hard edge.
Body, prep and paint on this job ran roughly ninety hours between the panel work and the finish. Cap removal, structure, roof and reinstall added considerably more on top of that.
What delivery looked like and how long it took
From tow in to delivery the coach was in the shop about eleven weeks. Roughly two of those weeks were waiting: four days for supplement approval, and eight business days for the replacement cap to arrive from the manufacturer, which is normal and sometimes optimistic on a discontinued floorplan.
Before delivery the coach went through a water test on the front half, with the roof, cap seam, windshield perimeter and side seams all checked under sustained spray. The front camera, antenna, clearance lights and dash functions were verified. The owner walked the coach with the repair planner and was shown the teardown photos alongside the finished work, which is the part most people find useful, because the structural repair is the part nobody will ever see again.
The owners, a couple we will call Ray and Denise M., took it out to the Central Coast about a month later and reported no wind noise and no water intrusion after a wet weekend. They drive to Yorba Linda from West Covina, which is about twenty two miles and thirty to forty five minutes depending on the 57.
What owners can learn from this job
Three things about this repair generalize. First, a high strike on a motorhome is almost never limited to the fiberglass you can see, because the cap is bonded and fastened into the same framework that carries the roof. Assume structure is involved until teardown proves otherwise.
Second, sequence matters more than speed. If the cap had gone on before the roof was corrected, the coach would have looked finished and leaked within a season. Any shop that offers to skip straight to the visible part of a job like this is telling you something.
Third, do not move a damaged unit around more than you have to before it gets under a roof. The two days this coach sat open added a headliner, insulation drying and a mold treatment to the claim that would not otherwise have existed. If a unit is open to weather, tarp it properly at the seam line and get it transported.

How do you know whether a front cap can be repaired instead of replaced?
It comes down to the extent of the fracture and where it sits. A cap with cracking confined to one area, away from mounting flanges and away from compound curves, is often a solid repair candidate using structural fiberglass laminating and a refinish. A cap that is torn across a wide span, folded, or damaged at the roof flange gets replaced, because the flange is what carries the mechanical load and a laminated repair there will telegraph and crack again. Teardown usually makes the answer obvious.
Is a replacement cap available for an older motorhome?
Sometimes, and lead time is the real question. Many manufacturers still tool caps for popular chassis and floorplans, with delivery running roughly one to three weeks. For discontinued models or low production floorplans, the options are a used cap sourced from a salvage unit, or fabricating the damaged section in fiberglass and bonding it into the surviving cap. Both are legitimate approaches. Both need to be written into the estimate with the method spelled out so the carrier is approving the right thing.
Will the paint match on a ten year old motorhome?
Matching is achievable, but it takes blending rather than a hard panel edge. Southern California sun shifts a finish over a decade, so a factory formula sprayed straight out of the mix room will not match the surrounding panels. The process is to spray out test cards, tint until the base reads correctly against the aged finish, then blend the color back onto adjacent panels and carry the clear to a natural break line. On a cap job the blend typically extends onto the front portion of both side walls.
How long is a full front cap job on a Class A?
Plan on two to three months for a strike that involves structure. The pure labor content on a job like this runs from roughly one hundred fifty to two hundred fifty hours depending on the framing damage and the finish complexity. On top of that, expect several days to a week for supplement approval, one to three weeks for a cap to arrive, and cure time on structural bonding and paint that cannot be compressed. A cosmetic cap repair with no structural involvement moves much faster.
Does hitting a low bridge total a motorhome?
Not usually, on a coach with meaningful value. A cap and roof edge rebuild on a Class A pusher typically lands somewhere in the five figure range, while the actual cash value of a well kept diesel pusher is often well above that. Where it gets close is on older gas coaches with high mileage, or on strikes that come in low enough to involve the windshield header and the cab structure at the same time. The carrier runs that comparison once the supplement is settled.
