Dock Strike: Rebuilding a Box Truck Rear Post and Header

Short answer. A twenty six foot dry van box truck hit a dock bumper off square and folded the driver side rear corner post and header. Teardown found a cracked weld at the post to sill joint and a bowed rear frame member. The rebuild replaced the post, straightened the header and reset the roll up door.

Intake: a door that would not roll and a corner out of line

The unit was a twenty six foot dry van body on a medium duty chassis, running local delivery around the San Gabriel Valley and the Inland Empire for a small distribution operation. The driver backed into a dock at a slight angle, caught the driver side rear corner on the dock bumper and kept going for another foot before stopping.

It arrived under its own power. The visible damage was a rear corner post folded inward at about waist height, a rear header that had lifted and twisted at the driver side end, torn rear panel skin for about three feet forward of the corner, and a roll up door that would rise about a third of the way and then jam hard against the driver side track.

The operator's immediate concern was the door, because a truck that cannot open its door cannot work. The actual problem was above and behind the door: the opening had stopped being rectangular, and a roll up door is a rigid assembly that has no tolerance for a rhomboid opening.

The work performed on this unit was body, structural and equipment only. Nothing about the chassis mechanicals was inspected or serviced here.

Teardown and what a folded corner post actually does

A dry van body is a structural box. The corner posts tie the roof rails to the floor sills, the header spans the rear opening at the top, and the rear frame assembly around the door opening carries the load that keeps the whole rear of the box square. Hit one corner post and every one of those members takes something.

Teardown ran about seven hours. The roll up door and its tracks came out, the interior liner panels came off across the rear eight feet, and the damaged rear panel skin was cut back to sound material.

Findings, in order of importance. The driver side rear corner post was folded and had a cracked weld where it lands on the floor sill. The rear header was bent across roughly eighteen inches at the driver end and had pulled two of its fasteners through. The rear sill member below the door opening had a measurable bow. Two hat sections in the sidewall behind the corner were deformed for about two feet forward. The driver side rear light assembly and its wiring pigtail were destroyed, and the ICC bar mounting bracket on that side was pushed back.

Measurements across the door opening told the real story. The opening was out of square by an amount that would never have let the door track properly no matter how much adjustment anyone applied to the door itself.

How the scope came together with the fleet's carrier

This was a commercial physical damage claim, and the first estimate had been written by a field appraiser from a walk around. It called for a rear panel section, a roll up door assembly, a light and refinish of the rear.

The supplement covered what teardown exposed. Corner post replacement with new welded joints at the sill and roof rail. Header straightening and partial replacement at the driver end. Rear sill straightening on a measured pull. Hat section replacement in the sidewall. Interior liner panel replacement across the rear section. Wiring pigtail and light bracket repair. ICC bar bracket replacement. And the door work reframed as a track and guide replacement with the existing door slats reused after the opening was corrected.

The point that took the most discussion was the door. The original estimate assumed a complete door assembly. Once the opening was measured and corrected, the slats themselves proved to be undamaged, so the correct repair was new tracks, new guides, a new bottom bar and a spring reset with the original curtain reused. That was a meaningful reduction against the original number, which is worth mentioning, because supplements are not only additions.

The approved job landed in the mid four figure range. Downtime is the expensive part for an operator, not the repair, and everyone involved understood that.

The repair sequence: structure, then opening, then door

The body went on a measured setup and reference points were recorded before anything was cut. On a box body that means measuring the door opening diagonals, the height at both posts, the width at the top, middle and bottom, and the relationship of the rear opening to the floor.

The rear sill was pulled first, with the bow corrected on a measured pull and checked repeatedly through the process. Correcting the bottom before touching the top is important, because the header position is meaningless until the base it sits on is right.

The corner post came out next. The old post was cut free at the sill and roof rail, the joint areas were cleaned back to bright material, the new post was fitted and clamped in position, and everything was re-measured before a single weld was placed. It was welded in with the joint sequence chosen to control heat distortion, then the welds were dressed and the joints were coated.

The header was addressed with the post in place. The bent end was straightened and the outer eighteen inches was sectioned and replaced, then the fastener holes that had elongated received new backing.

Hat sections in the sidewall were replaced, the rear panel skin section was fitted and fastened, and the interior liner went back in. Then the opening was measured again, and only when it came back square did anyone touch the door.

Setting a roll up door so it lasts

Roll up door problems on fleet trucks are usually opening problems wearing a door costume. A curtain that binds, a door that will not stay up, a bottom bar that does not seat evenly: those are geometry symptoms far more often than they are door defects.

With the opening square, new tracks were installed and shimmed, new guides and rollers went on, and a new bottom bar and seal were fitted. The counterbalance spring was set to correct tension for the curtain weight, which is an adjustment with a specific target rather than a feel. A spring set too light means a door that will not stay up and a driver who eventually gets hurt. Too heavy means a door that will not stay down and slams up on release.

The door was cycled repeatedly and adjusted between cycles. The target is a curtain that starts with light effort, runs the full travel without a catch, stays wherever it is left in mid travel, and seats evenly against the seal at the bottom.

Latch and lock hardware was fitted last, after the curtain was tracking, because setting a latch to an opening that is still moving means doing it twice.

Refinish, markings and getting the unit back to work

The rear of the body was refinished across the replaced panel section and the corner, with the color blended forward on the driver side sidewall to a rivet line so there was no hard edge. Reflective conspicuity tape was replaced across the rear and along the repaired sidewall section to the correct pattern.

The operator's graphics on that corner were a partial wrap panel with the company mark and a phone number. That section was reproduced and applied after the paint had fully cured, which takes several days and is not a step to compress. A vinyl panel applied to fresh paint releases at the edges within months.

The rear light assembly and its pigtail were replaced and the lighting circuit was tested through the full function set. The ICC bar bracket was replaced and the bar was reset to correct height and position.

Downtime, delivery and how the fleet changed its dock procedure

The truck was in the shop about two and a half weeks. Supplement approval took four business days and the corner post and header material was in hand within a week. The structural work itself was about four days.

At delivery the fleet manager cycled the door about twenty times, which is exactly the right instinct. A door that is good on the first pull and rough on the fifteenth has an adjustment or a tension problem that will be back. He also checked the interior liner seams and looked at the corner from inside with a light.

The operational change afterward was a dock procedure rather than an equipment change. Drivers now stop, get out and look on any dock they have not used before, and the company marked its own yard bumpers with high visibility paint at the approach corners. Angled dock approaches are the single most common source of rear corner damage on local delivery bodies, and the fix is a habit rather than a part.

Why will my roll up door not close after a rear end hit?

Almost always because the opening moved rather than because the door is bent. A roll up curtain is a rigid assembly that runs in two parallel tracks, and it needs the opening to be square within a small tolerance. A corner post that folded inward by even a modest amount changes both the width and the diagonal, and the curtain binds. Adjusting the door will not fix it. The opening has to be measured and corrected first, then the door and tracks reset.

Can a folded corner post be straightened instead of replaced?

Occasionally, when the deformation is shallow and there is no cracking at the welded joints. In practice most dock strike posts get replaced, because the fold usually cracks the weld where the post meets the sill and the material has been stretched past the point where straightening restores its section. A replacement post welded into cleaned joints with controlled heat sequencing produces a rear frame that holds square. A straightened post with a compromised joint will move again.

How long is a box truck out of service for rear frame work?

For a corner post, header and opening correction with a door reset, plan on two to three weeks. The structural work itself is usually three to five days. What fills the rest of the calendar is estimate and supplement approval, material lead time on post and header sections, and paint cure before graphics go back on. Scheduling the unit in advance rather than sending it in the day it breaks is what actually reduces downtime for an operator.

Does the interior liner have to come out for a corner post repair?

Across the affected section, yes. The corner post, the hat sections behind it and the sill joint are all on the inside face of the wall, and none of them can be cut, fitted or welded through a liner. Liner panels in the rear section come out, get replaced where they were damaged, and go back after the structural work passes measurement. Leaving the liner in place to save labor guarantees an incomplete repair and traps damaged material inside the wall.

Should conspicuity tape be replaced after a rear panel repair?

Yes, whenever the repair disturbs it or the panel behind it is refinished. Reflective tape loses adhesion when it is heated, cut or lifted, and a partially applied strip is worse than none because it reads as an intact marking from a distance. Replacing it across the repaired area to the correct pattern is a small line on the estimate and it belongs there. Ask that it appear explicitly rather than assuming it is folded into the refinish line.
