How a fiberglass roof is actually built
A fiberglass RV roof is not a single thick shell. On most laminated coaches it is a sandwich: an outer fiberglass skin, a foam or block core for insulation and stiffness, sometimes a layer of luan or azdel, and an inner ceiling panel, all bonded together in a press or with vacuum. The stiffness comes from the sandwich acting as one piece. When the bond between skin and core releases, the panel loses most of its structural value even though nothing looks broken.
On some higher end diesel pushers and molded trailers the roof is a one piece molded fiberglass cap with an integrated crown and integrated edges. That construction eliminates the seams that plague membrane roofs and it is the reason those roofs can be walked without a plywood substrate. It also means damage is repaired in laminate rather than replaced in sheets, and the repair has to be finished to match a visible gelcoat surface.
Either way, the outer surface is gelcoat, a pigmented resin layer sprayed into the mold before the glass goes in. Gelcoat is not paint and it is not a coating applied on top. It is the first layer of the part, which is why gelcoat damage is structural surface damage rather than cosmetic film damage, and why polishing only helps until the crazing goes deeper than the buff can reach.
Crazing, stress cracks and impact fractures
Crazing is a network of fine cracks in the gelcoat, usually from years of UV exposure and thermal cycling. Early crazing is cosmetic and can be compounded and sealed. Advanced crazing has opened paths for water to reach the laminate underneath, and water in a laminate migrates. That is the point where a buff no longer fixes it and the surface has to be ground back and re gelcoated.
Stress cracks are different and more informative. They run in straight or gently curved lines, they start at a corner or a fastener, and they tell you where the panel is flexing. The classic case is a penetration cut into the roof after the unit left the factory, drilled without a backing plate, so every load goes into a small area of laminate with a square corner. Fixing the crack without addressing the flex just produces the same crack again a few inches over.
Impact fractures from a branch strike or a garage header show as a star pattern with the fibers broken at the center. Those need the damaged laminate removed entirely, not filled. Body filler over a broken laminate reads as a repair on the first hot day when the panel moves and the filler does not.
Delamination in the roof panel
Delamination in a roof reads the same way it does in a sidewall: a hollow sound when you tap it, a soft area that gives more than the panel around it, and eventually a visible bubble that appears in the afternoon heat and lies back down overnight. The mechanism is water and heat working together. Moisture gets into the bond line through a crack or a penetration, heat expands it, the vapor pressure peels the skin off the core, and the delaminated area grows every hot day after that.
The repair depends on the extent. A small bond release can sometimes be repaired by injecting epoxy through carefully placed ports and clamping the area under pressure while it cures, which restores the sandwich without opening the panel. That only works if the core is dry and intact underneath.
Larger areas require opening the skin, removing wet or crushed core, replacing it with new core material bonded in, then laminating a new skin section with glass and resin, fairing it flat and refinishing. It is real fabrication work and it is priced that way, but it is also the only version that puts the structure back rather than hiding the symptom.
Rebuilding laminate and matching gelcoat
The laminate repair itself is disciplined but not mysterious. The damage gets ground back to sound material with a long taper, typically twelve to one or better, so the new glass has a broad bonding surface rather than a butt joint. Layers of glass go in wet with the resin system matched to the original, building thickness back to match, with each layer rolled out so there are no dry spots or trapped air. The patch is then faired flat.
Refinishing is where roof repairs are won or lost visually. Gelcoat can be matched and sprayed for a repair that stays consistent with the rest of the shell, or the area can be primed and refinished in paint if the roof has already been painted or if the color has drifted so far that matching original gelcoat is not realistic. On a roof, appearance matters less than on a sidewall, but UV protection matters more, and an unsealed laminate repair chalks and degrades quickly in this climate.

Can a cracked fiberglass roof be repaired or does the panel need replacing
Most cracks are repairable. Fiberglass is repaired by grinding the damage back to sound laminate with a long taper, laying new glass and resin to rebuild the original thickness, then fairing and refinishing. Panel replacement enters the conversation when the damage covers a large percentage of the roof, when the core is saturated across a wide area, or when the structure underneath has failed. The delaminated area grows every hot day, so the repair only gets larger the longer it waits.
Is gelcoat crazing on a roof something I can ignore
Early crazing is cosmetic and can be compounded and sealed before it opens up. Once the cracks penetrate the gelcoat into the laminate, water gets in and migrates along the glass, and that is no longer cosmetic. The practical test is whether the crazing disappears when the surface is wet and reappears when it dries, which suggests depth. If it does that, have it inspected rather than polished.
Do you match the original gelcoat color on a roof repair
We match gelcoat when the surrounding surface is original and still holding color. On older units the roof has usually faded well past its original formula, so we either match to the current faded condition or prime and refinish the area in paint for a consistent result.
