What a proper laminate repair involves
A structural fiberglass repair is a scarf joint, not a patch. The damaged material is removed and the surrounding laminate is ground into a long shallow taper so that each new layer of glass overlaps further onto sound material than the layer beneath it. On a laminate an eighth of an inch thick, that taper commonly extends an inch and a half in every direction. The finished repair looks tiny and the ground area looks alarming, which is normal.
Layers go in wet, worked out to remove air, and each one is allowed to reach the right stage before the next. Resin selection matters: polyester bonds well to polyester laminates and is common on RV parts, while epoxy has better adhesion and lower shrinkage and is the better choice on repairs that carry load or that will be finished with a critical surface. We choose based on the part and the finish it is getting, not on habit.
The last structural step is fairing, and it is where patience pays. The repair is brought level with the surrounding contour using a filler suited to the substrate, then checked by hand and with a long board under raking light. A repair that measures flat and reads wavy under a shop light will read wavy in a parking lot, and every RV panel is large enough to show it.
Cap repairs on motorhomes and fifth wheels
Front caps take damage from the road and from height. Rock strikes chip the lower edge, road debris gouges the leading surfaces, and low overhangs crack the crown. Because caps are molded parts with a lot of shape, they are also stiff, and cracks tend to run to the nearest opening rather than stopping where the impact ended. A hit near a headlight bucket often produces a crack that travels to the windshield opening.
Rear caps fail around their attachments. Ladder mounts, spare tire carriers and bumper brackets all load a molded part in a small area, and star cracking around those points is one of the most common arrivals. Repairing the crack without addressing the load path invites a repeat, so the repair usually includes a backing plate or an added laminate build up behind the mount to spread the load.
Fifth wheel front caps have their own pattern. The overhang above the pin box is a large unsupported area, and highway flex plus road debris from the tow vehicle work on it constantly. Cracks along the lower edge of that overhang and around the front window frame are routine, and the repair usually involves reinforcing behind the panel while the interior is accessible.
Truck camper and molded shell work
Truck campers live a hard life. The shell bears on the bed rails through pads that shift, the whole unit twists as the truck flexes over uneven ground, and the loading and unloading cycle stresses the jack mounting points every time. Cracking at the lower side walls, at jack brackets and at the wing corners is the standard set of complaints.
Repair on a molded shell is usually more straightforward than on a laminated sidewall because there is real laminate to work with, but access is often poor. Getting behind a wall to laminate from the reverse side may mean removing interior paneling, cabinetry or insulation. We call that out on the estimate rather than burying it, because it is frequently more labor than the fiberglass work itself.
Jack bracket cracking deserves a specific note. The brackets concentrate the entire weight of the camper into four small areas, and the original mounting is often marginal for a camper that has had a generator, extra batteries or a heavy interior added. Repair plus a properly sized reinforcement is the durable answer, and it costs less than repairing the same corner three times.
Trailer sidewalls and thin skin repairs
Laminated trailer sidewalls are a different problem from molded parts because the skin is thin and gets its strength from the bond. A puncture in that skin is easy to fill and hard to make right, because the repair has to restore the sandwich rather than just close the hole. That means removing the damaged skin over the affected area, replacing any crushed or wet core, and bonding a new skin section rather than laminating a thick patch.
Seam placement drives how good the finished panel looks. A skin joint at a natural break, behind a graphics band, at a body line or adjacent to a window frame becomes invisible. The same joint in the middle of a blank white sidewall will read under raking light no matter how well it was faired, because a large flat panel is the least forgiving surface on the vehicle.
Where the damage is small and the surrounding bond is intact, a well executed scarf repair in the skin works. Where the bond has failed around the damage, that area is delaminated and the repair follows the delamination process instead. Tapping the panel out to arm's length in every direction from the damage is how that call gets made, and we do it with the owner present when possible.
Finishing a fiberglass repair so it disappears
Finishing is where most fiberglass repairs are won or lost. Porosity in the repair area has to be sealed before any color goes on, or solvent absorbs unevenly and the gloss drops days later in exactly the shape of the repair. A sealer suited to the substrate handles that, and it also gives a uniform base so the color reads the same across the repair and the original panel.
On gelcoat finishes the repair is tinted, applied thicker than needed, then sanded flat and buffed to gloss. Matching an oxidized gelcoat means matching what is actually there rather than the original color, and it usually means polishing the surrounding area so it meets the repair rather than leaving a bright patch in a dull panel.
On painted caps the automotive process applies, with base carried into the surrounding area and clear run to a break. Caps are helpful here because they usually have natural boundaries: a body line, a graphics edge, a seam at the roof or sidewall. Planning where the clear stops before spraying starts is what keeps a cap repair from turning into a full coach refinish.

How much fiberglass has to be ground away to repair a crack?
More than owners expect. A proper repair tapers the surrounding laminate at roughly twelve to one so each new layer of glass bonds to progressively more sound material. On a typical RV cap laminate that means grinding out an inch and a half or more in every direction from a crack that may only be a few inches long. The ground area looks dramatic and it is what gives the repair its strength.
Can you repair a cracked truck camper shell?
Yes. Molded camper shells have real laminate thickness and repair well. The common failure points are the lower sidewalls where the shell bears on the bed rails, the wing corners and the jack bracket mounting areas. Jack bracket cracking usually needs reinforcement behind the panel as part of the repair, since the original mounting is often marginal for a camper that has gained weight from batteries or a generator.
Is epoxy or polyester resin better for RV fiberglass repair?
It depends on the part. Polyester matches most RV laminates chemically and is appropriate for general repair on molded parts. Epoxy has better adhesion and shrinks less, which makes it the better choice for repairs that carry load and for areas where a critical finish will show any print through. We select based on the substrate and the finish rather than using one product for everything.
Why did my last fiberglass repair show a shadow through the paint?
Almost always because the repair had not finished curing or shrinking before it was painted. Resin continues to shrink as it cures, and a repair that was faired and finished too early pulls down slightly afterward, printing its outline through the paint. Heat accelerates it, so a dark cap in Southern California sun shows it fastest. The prevention is following cure schedules rather than compressing them to meet a delivery date.
Can a fiberglass repair be done without repainting the whole panel?
Usually yes on a panel with natural boundaries. Caps generally have a body line, a graphics edge or a seam where clear can be stopped cleanly. Large blank sidewalls are harder because there is nothing to blend into, so the refinish area has to run further.
