When replacement beats repair
The decision point is area, not severity. A single catastrophic hole in an otherwise sound wall is a repair. A wall with three previous patches, a delaminated lower section and framing corrosion behind it is a replacement, because the labor to address each condition separately exceeds the labor to take the skin off and start from a known state.
The second trigger is surface quality. Every repair on a large flat panel introduces a small amount of fairing, and each one is invisible on its own. Four of them on the same wall produce a surface that reads like a topographic map under raking light, and no amount of additional filler fixes it. At that point a new skin is the only way to a flat wall.
The third is what is behind it. Framing that has corroded across several bays, or wood structure that has rotted along a floor edge, needs full access to repair correctly. Once the skin has to come off for the framing anyway, replacing it rather than reinstalling a compromised panel is usually a small increment on a job that is already substantial.
What comes off before the panel does
This is the part owners underestimate. Removing a sidewall skin means removing everything mounted through it: windows and their frames, the entry door, compartment doors and frames, awning rails and arms, marker and clearance lights, the slide flange and often the slide room itself, exterior receptacles, city water and gravity fill fittings, and every piece of trim along the edges.
Each of those items is documented, labeled and inspected as it comes off. Frames that have corroded, sealant beds that have hardened, and fasteners that have elongated their holes are all identified at this stage. Reinstalling a window with a hardened butyl bed onto a brand new skin is a way to leak a new wall immediately, so the seal materials get replaced as a matter of course.
The interior side matters too. Cabinetry, furniture and wall panels attached to the framing usually have to be released, and on a slide wall the room comes out. That work is on the estimate as its own line, and it is a large part of why panel replacement carries the labor band that it does. The panel itself is a fraction of the job.
Framing repair with the wall open
An open wall is the only opportunity to fix what is inside it, so the inspection at this stage is thorough. Aluminum framing is checked for corrosion, particularly where wet luan has been packed against it, and for cracked or torn members near slide openings and door frames. Wood framing on older units is probed for rot along the floor edge and around every opening.
Repairs are made with matching material and appropriate methods: aluminum members welded or mechanically joined by a certified technician, wood members replaced rather than sistered where rot has traveled. Openings are measured on the diagonal and corrected before any new substrate goes on, since a new skin bonded to an out of square frame locks the problem in permanently.
Systems get attention at the same time. Wiring runs are inspected for chafe and corrosion at connections, plumbing lines that pass through the wall are checked and pressure tested, and anything that was installed in a way that caused the original leak gets rerouted or resealed. Closing a wall over a known problem is the one thing this stage exists to prevent.
Bonding the new skin
New skin material arrives as filon, fiberglass sheet or aluminum depending on the original construction and what the owner chooses. Substrate and core are fitted first, then the skin is bonded with structural adhesive across the entire back surface, not just at the framing. Full surface bonding is what makes the panel a sandwich rather than a skin over ribs.
Pressure during cure is what makes or breaks the result. Vacuum bagging gives the most even clamping and is the preferred method where the panel geometry allows. Where it does not, mechanical clamping with cauls spreads the load. Either way the panel sits under pressure for the full cure schedule, and that schedule is not shortened for delivery pressure.
Openings are cut after the panel has cured, using the framing and the actual components as references rather than a drawing. Every opening gets its edges sealed so the core is never exposed to moisture, which is a step routinely skipped in original manufacture and is one of the reasons walls delaminate around windows in the first place.
Reinstallation, sealing and finish
Components go back with new seal materials throughout: butyl tape behind flanges, the correct non sag sealant on vertical joints, and a self leveling product where a horizontal roof seam is involved. Fasteners go into fresh locations where the originals had elongated. Awning rails get bedded across their full length rather than only at the fasteners, since a rail is one of the most common intrusion paths on any coach.
Before finish, the wall is water tested with the interior accessible so any intrusion is seen immediately rather than discovered by a customer. This is the last practical moment to catch a sealing problem, and it is worth the time it takes to run.
Refinish covers the new panel and blends into the adjacent surfaces, with graphics reproduced or replaced as needed. On a full side replacement, most owners refinish the whole side rather than attempting to blend a new panel into a decade of sun exposure, and that decision is presented with numbers so it is yours to make rather than ours.

How long does full RV sidewall replacement take?
Typically four to ten weeks depending on the size of the panel, what has to come off to reach it, how much framing repair is found, and the lead time on the panel material itself. The removal and reinstallation of windows, doors, rails, lights and slide components is a large share of the labor. Cure schedules on the bonded panel add fixed time that cannot be compressed.
Can I change from fiberglass to aluminum siding during a panel replacement?
Sometimes, and it depends on how the wall was originally built. A laminated wall gets much of its strength from the bonded fiberglass skin, so substituting a non bonded aluminum panel changes the structure of the wall and is not always appropriate. On a stick and tin wall the reverse substitution has similar issues. We evaluate the original construction and tell you which options actually work on your unit.
Will a replaced panel match the rest of my RV?
The new panel will be flat and correct, which usually makes matching the surrounding faded finish the harder half of the job. On a full side replacement most owners refinish the entire side so there is no transition to hide. Where only a section is replaced, the finish is blended to a natural break and the surrounding panels may be polished so the new work does not read as brighter than everything around it.
Do you replace composite panels on commercial box bodies?
Yes. Insulated box sides, reefer body panels and composite service body panels are replaced using the same approach: strip the components, repair the subframe and internal structure, bond new panel material, then reseal and refinish. Dock strikes at a consistent height are the most common reason these come in, and adding a rub rail or protective structure at that height is worth discussing during the repair.
Is panel replacement covered by insurance?
When the damage came from a covered collision, generally yes, though a carrier may question replacement versus repair. That is where teardown documentation matters: photographs showing failed bond across multiple bays, corroded framing and previous repairs make the case that repair is not a durable option. Gradual water damage from a neglected seal is normally treated as wear and excluded regardless of how extensive it has become.
