Five Ways a General Body Shop Under Scopes Delamination

Short answer. Delamination is adhesive release between the outer skin and the substrate behind it. General auto shops price it as a surface repair because that is what it looks like. A correct scope addresses the bond, the substrate, the moisture source and the framing, and it always extends past the visible bubble.

What delamination actually is, structurally

A laminated RV sidewall is a pressed sandwich. Outer skin of filon or smooth fiberglass, a layer of adhesive, an azdel or luan substrate sheet, block foam poured or fitted between aluminum tube framing, then an interior luan panel with wall board bonded to its face. The factory presses the whole stack in a heated vacuum table. Nothing in that wall is fastened. The bond is the structure.

Delamination is the failure of that bond. The adhesive releases, the layers stop acting as one panel, and the outer skin starts moving independently of everything behind it. Once that happens the wall loses a meaningful portion of its stiffness, because a sandwich panel gets its rigidity from the shear connection between faces and core, not from the thickness of the skin.

This is why the surface appearance is so misleading. A bubble the size of a dinner plate looks like a cosmetic defect. What it actually indicates is that the panel has stopped being a panel across an area that is almost always much larger than the bubble.

Error one: pricing the visible bubble instead of the bond line

The most common scoping error on an estimate is a line that reads something like repair delaminated area, two square feet, then refinish. That prices the part you can see.

Adhesive release does not stop at a visible boundary. It radiates along the bond line until it reaches something that arrests it: a framing member the skin is still stuck to, a fastener line, a molding, or an area where the adhesive is still sound. A trained hand can map that boundary by tapping the wall and listening for the change from a solid tone to a hollow one. That map is almost never the shape of the bubble.

On a typical sidewall hit or a typical moisture driven release, the tap tested area runs two to four times the size of what the eye reports. Any estimate that does not include a tap map or a photo of a chalk outline on the wall was written from appearance rather than from condition.

Error two: treating injection as the default repair

Adhesive injection has a real place. On a small, isolated release with a dry substrate, a sound skin and no framing involvement, drilling a controlled pattern, injecting a structural adhesive and clamping or vacuum bagging the area gives a durable result. It is the least invasive option and it preserves the original skin.

It is the wrong answer in three situations that show up constantly. When the substrate behind the bond is wet or crumbling, injection glues a skin to a sponge. When the release is large, the injection pattern needed to wet out the whole area gets so dense that the skin ends up perforated. And when the underlying cause is an active leak, injection seals the symptom and leaves the water source running.

A shop that writes injection on every delamination line is not scoping. It is defaulting. The estimate should state which of the three repair paths applies and why: injection, skin and substrate section replacement, or full panel replacement.

  • Injection: small isolated release, dry sound substrate, intact skin, no framing damage
  • Section replacement: release confined to one area but substrate is wet, soft or fractured
  • Full panel replacement: release across most of a wall, or damage crossing framing and openings

Error three: skipping moisture mapping and the leak source

Roughly speaking, delamination arrives one of two ways. Impact breaks the bond mechanically, or water gets into the sandwich and destroys the adhesive and the substrate from inside. The repair is different and the claim handling is different, so establishing which one you have is not optional.

Moisture mapping means running a pinless meter across the wall in a grid, recording the readings, and comparing them against a dry reference area on the same unit. It also means finding the entry point, which on a sidewall is nearly always one of five places: a window frame that lost its butyl, a corner molding whose sealant shrank, a roof to sidewall seam, a slide opening flange, or a fastener penetration for an awning rail or a marker light.

An estimate that lists delamination repair with no moisture readings and no identified entry point is going to fail. Six months after the panel work looks perfect, the same wall bubbles again because the window was never pulled and re-bedded.

Error four: ignoring the framing behind the release

General auto body training says the skin is the panel. On an RV the skin is a face sheet and the aluminum tube behind it is the panel. When a wall delaminates from impact, the tube frequently took load too, and a bent or fractured tube will not let a new skin sit flat.

This is where a lot of repairs go wrong in a way the owner cannot see. The skin gets bonded to a substrate that is sitting on a framing member which is out of plane by a quarter inch. The bond takes, the wall looks acceptable, and the panel carries a permanent stress that shows up a year later as a crack at a corner or a fresh release along the same line.

A correct scope includes opening enough of the wall to inspect the framing in the affected bay, straightening or replacing tube where required, and re-measuring for plane before any new substrate goes in. Those are separate labor lines and they belong on the estimate.

Error five: writing refinish as a spot repair

The final scoping error is on the paint side. A sidewall that has been sectioned or re-skinned cannot be finished as a spot. RV sidewalls are large, flat and usually carry a multi color graphics package that runs the length of the unit.

The correct plan is refinish of the repaired area plus a blend that carries color and clear to a natural break: a body line, a molding, a window edge or a graphics boundary. On a long sidewall that can mean blending across an adjacent bay in both directions. On units with a metallic or pearl finish that has aged outdoors in Southern California, the base has to be tinted against spray out cards rather than mixed to the factory formula, because a decade of sun shifts the color noticeably.

Graphics get re-cut from measurements taken off the undamaged side. That is a real labor operation with its own hours and it is regularly left off a first estimate entirely.

What a correct delamination scope contains

If you are holding an estimate and trying to judge it, look for these elements. A tap tested and photographed extent of release, not just the visible bubble. Moisture readings with a stated dry reference. An identified entry point with a repair line for it. A stated repair method with a reason. Framing inspection and correction labor. Substrate and insulation replacement where wet. Structural adhesive with cure time accounted for. Refinish with a blend plan and a graphics line.

That is what an RV repair planner writes and it is what a carrier reviewer can actually approve. A four line estimate that says delaminated panel, repair, refinish, sublet is going to generate a supplement fight later, and the owner is the one who absorbs the delay.

Can delamination be repaired without replacing the whole sidewall?

Very often, yes. The determining factors are the extent of the adhesive release, the condition of the substrate behind it and whether the framing moved. A release confined to one bay with a dry, sound substrate is a strong candidate for section repair or injection. Once the substrate is wet across multiple bays, or once the release crosses a window or slide opening, full panel replacement becomes the repair that actually holds. Tap testing and moisture readings decide it, not the size of the bubble.

Why did my delamination come back after a previous repair?

Almost always because the water source was never found. Adhesive can be re-established perfectly and the panel will release again if moisture keeps entering the sandwich. The second most common reason is that the repair was bonded to a substrate that was already soft, so the new bond had nothing solid to hold. Ask any shop looking at a repeat failure to show you moisture readings and to name the entry point before they quote panel work.

Is delamination covered by insurance?

It depends entirely on cause. Delamination that results from a covered impact is normally part of that collision claim. Delamination that developed gradually from a leak is usually treated as wear, maintenance or gradual water damage, and most policies exclude that. This is why documentation of the cause matters so much. Fresh adhesive release from an impact looks different under teardown than years of moisture damage, and photographs taken during teardown are what support the claim.

How do you tell how far the delamination extends?

By tap testing. A technician runs a knuckle or a light plastic mallet across the wall in a grid and listens. Bonded laminate returns a tight, solid tone. Released laminate returns a hollow, drum like tone with a different pitch. The boundary between the two gets marked in chalk and photographed. A moisture meter grid runs alongside it. Between the two maps you get the real extent, which is routinely several times larger than what shows on the surface.

Should a general collision shop take on RV delamination work?

Only if it has laminate experience, clamping or vacuum fixturing and the ability to work on a forty foot unit indoors. The skills do not transfer automatically from automotive sheet metal. Bonded sandwich panels behave differently, the adhesives have specific cure requirements, and the framing is aluminum tube rather than stamped steel. A shop that treats the outer skin as the structural panel will produce a repair that looks correct at delivery and fails within a season or two.
