Injection, Section or Full Sidewall: Choosing a Delam Fix

Short answer. Adhesive injection suits a small release with a dry, sound substrate and no active leak. Section replacement suits a defined area with wet or crushed substrate. Full sidewall replacement suits release across most of a wall or damage crossing framing and openings. Tap testing and moisture readings decide it, not the size of the bubble.

The three methods in one paragraph each

Adhesive injection. A pattern of small holes is drilled through the outer skin into the void, a structural adhesive is injected to wet out the released area, and the skin is clamped or vacuum bagged flat until the adhesive cures. The holes are then filled and the area refinished. The original skin stays on the unit.

Section replacement. The outer skin is cut back to sound bond at planned lines, the compromised substrate and foam are removed, framing is inspected and corrected, new core material goes in, and a replacement skin section is bonded and clamped. Section joints are placed where a molding, a body line or a graphics boundary will cover them.

Full sidewall replacement. The entire wall skin comes off, everything behind it is rebuilt, and a new full length skin is bonded to the rebuilt substrate. On some units the manufacturer can supply a pre laminated wall panel, on others the wall is rebuilt in place layer by layer.

The methods are not tiers of quality. Each one is correct under a specific set of conditions and wrong under the others.

The four questions that decide the method

Before anyone can pick, four things have to be established, and none of them can be established from a photograph.

How large is the release. Tap testing across the whole wall in a grid, listening for the shift from a tight tone to a hollow drum note, with the boundary chalked and photographed. This is the single most informative test and it takes under an hour.

What condition is the substrate. Moisture readings on a grid against a dry reference on the same unit. Azdel resists water better than luan but neither survives long term saturation with its structure intact, and a crushed or crumbling core cannot be bonded to.

Is the framing involved. On an impact driven release the aluminum tube behind the skin frequently took load. On a moisture driven release the lower framing may have corroded. Either requires opening the wall.

Is there an active leak. If water is still entering, no method holds. The entry point has to be identified and repaired as part of the job.

When injection is the right call, and when it is not

Injection works well within a narrow set of conditions: a release under roughly ten to fifteen square feet, a substrate that reads dry and feels firm when probed, an outer skin with no cracking or crushing, no framing involvement, and no active water source. Under those conditions it produces a durable bond, it preserves the original skin and graphics, and it is by a wide margin the least invasive option.

It fails predictably outside those conditions. Injecting into wet azdel or crumbling luan bonds a skin to material that has no strength. Injecting a large area requires a hole pattern dense enough that the skin ends up perforated across the repair, and the filled holes telegraph through the finish. Injecting over an active leak seals the symptom while the water keeps working.

The other practical limit is pressure. A proper injection repair needs even clamping or vacuum across the whole released area while the adhesive cures. That means fixturing, and on a large vertical wall that fixturing is substantial. A repair done with a few boards and ratchet straps produces an uneven bond that reads as a wavy wall in raking light.

When a section rebuild is the honest answer

Section replacement is the most common correct answer on real world walls, and it is the one that gets skipped because it is more work than injection and less dramatic than a full wall.

It applies when the release is defined but the substrate behind it is compromised: wet, soft, crushed from an impact, or fractured. It also applies when the framing in the affected bays needs attention, because you cannot inspect or repair a tube through an intact skin.

The work sequence matters. Exterior trim, moldings and any window in the area come off with sealant cut rather than torn. The skin is cut at planned section lines. Wet substrate and foam come out. Framing is inspected, corrected and measured for plane. New foam and substrate go in bedded in fresh adhesive. The replacement skin section is bonded and held with vacuum over the field and mechanical clamping at the joints. Cure time is respected, which means the unit sits doing nothing visible for a day.

Then the finish work: refinish the section, blend color and clear to a natural break, re-cut graphics from measurements taken off the undamaged side.

When a full wall is the only thing that will hold

Full sidewall replacement gets chosen for three reasons.

Extent. When the tap map shows release across most of the wall, sectioning it produces a wall made of joints, and a laminated panel with several bonded seams across its length is not as stiff as a single panel.

Structural involvement across openings. When damage crosses a window opening, a slide opening or an entry door post, the framing correction spans the whole wall and rebuilding it piecemeal is slower than doing it once.

Substrate condition across the board. When moisture has moved through most of the wall, replacing two thirds of it and leaving a third of compromised material behind is not a repair, it is a deferral.

The trade off is real. A full wall is the most expensive and longest option, it requires removing everything mounted to that side of the unit including windows, awning rail, slide room if the wall carries one, and exterior accessories, and it usually means refinishing the full length of the side to avoid a visible transition. On an older towable it can approach the point where the arithmetic on the unit stops working.

How the materials behave: filon, azdel and luan

Knowing what your wall is made of helps you read a quote.

The outer skin is usually filon, a fiberglass reinforced panel, or a smooth high gloss fiberglass sheet on higher end units. Filon is more forgiving of a section repair because it is less reflective and hides a joint better. High gloss smooth fiberglass shows everything, so section joints have to land under trim or at a graphics line.

The substrate behind the skin is either luan, a thin plywood, or azdel, a composite sheet. Luan is cheaper, stiffer when dry and completely defeated by water: it delaminates ply by ply and turns to fiber. Azdel does not absorb water the same way and does not rot, which is genuinely better, but it is not immune. Sustained saturation still destroys the adhesive bond around it and the foam behind it, and azdel is more flexible than luan so it relies more on the bond for stiffness.

A unit with azdel that has delaminated has usually been wet for a long time or has taken an impact. Do not let anyone tell you azdel means the substrate must be fine. Measure it.

Reading a delamination quote before you sign it

A quote you can trust contains specific things. The tap tested extent with a photograph, not a description of the bubble. Moisture readings with the dry reference stated. A named repair method with a reason tied to those two findings. Framing inspection labor. An identified entry point with its own repair line. Adhesive cure time accounted for in the schedule. A refinish plan that names where the blend terminates. A graphics line if the area carries any.

A quote that says delaminated area, repair and refinish, with a single number, is pricing an appearance. It will either fail or generate a large revision once the wall is opened, and in both cases the owner absorbs the delay.

One more thing to ask: where will the work happen. Laminate bonding needs stable temperature and real clamping fixtures. How long does an adhesive injection repair last?

When the conditions were right, indefinitely, because a properly wetted out and clamped bond is as strong as the original lamination. When the conditions were wrong it typically shows again within one to three seasons, and the tell is a new bubble adjacent to the repaired area rather than in it. The failure is almost never the adhesive. It is bonding to wet or degraded substrate, or leaving the water source open. Ask what the moisture readings were before the injection.

Can a shop replace one section of skin and match the rest of the wall?

Yes, when the section joints are placed correctly and the finish is blended rather than edged. Joints go under a molding, at a rub rail, at a body line or at a graphics boundary. Color gets tinted against spray out cards to match the aged panel, not mixed to the factory formula, and clear carries to a natural break. On a large flat white or light silver sidewall the blend has to run further because there is nothing to hide behind. Ask where the joints and the blend will terminate.

Is azdel really better than luan for delamination resistance?

It is better, and it is not immunity. Azdel does not rot or delaminate ply by ply the way thin plywood does, so a unit with azdel that gets briefly wet often recovers with no lasting damage. What azdel does not prevent is adhesive bond failure from sustained saturation or impact, and because azdel is more flexible than luan the panel depends more on that bond for its stiffness. A delaminated azdel wall is a real repair, not a cosmetic one.

How much of a wall can be sectioned before a full replacement makes more sense?

There is no strict line, but once the release covers roughly half a wall or crosses two or more openings, sectioning starts producing a panel made of joints and the labor advantage disappears. The other trigger is substrate condition: if moisture has moved through most of the wall, leaving any of it means leaving a future failure. A shop should be able to show you the tap map and explain in a sentence why the boundary it chose is where the sound material starts.

Will my slide out still work after the wall it lives in is rebuilt?

It should, and confirming that is part of the job rather than an afterthought. A slide opening has to be square and in plane for the room to seal and for the mechanism to run without racking. After the wall work the opening gets re-measured, the room is cycled repeatedly, and the seals are checked for even bearing all the way around. If the wall rebuild changed the opening at all, seal adjustment or rail shimming is part of the repair and should appear on the estimate.
