Why Class A Windshield Corners Crack in Valley Heat

Short answer. A crack originating at a windshield corner on a Class A almost always means the opening is flexing. Chassis twist, a cracked front cap, a failing bond at the header or a settled mount concentrates load at the corner radius, and the glass fails there first. Replacing the glass without correcting the opening repeats the failure.
Why the corner is where glass fails
Glass is strong in compression and weak in tension, and it fails from an edge or a flaw where tension concentrates. In a bonded windshield the perimeter is the highest stress region and the corner radius is the highest stress point on that perimeter.
So when an opening flexes, the corner is where the glass gives. A crack that starts at a corner and runs inward is diagnostic: it says the frame moved. A crack that starts at a chip in the middle of the glass and spreads is an impact story. The two look similar to an owner after the crack has run a foot and they mean completely different things.
On a Class A the situation is worse than on a car for a specific reason. A car windshield sits in a stamped steel aperture that is part of a unibody, engineered to hold its shape. A Class A windshield sits in an opening formed by the front cap and the coach structure, which sits on a chassis that is designed to twist. The house and the chassis are separate structures joined at mounting points, and every driveway, every dip and every uneven site loads that joint.
The four causes that produce a corner crack
Chassis twist reaching the house. Every motorhome flexes. The question is how much of that flex reaches the windshield opening. Body mounts that have settled, compressed or loosened let the house move relative to the chassis in ways it was not meant to, and the front cap is at the end of that lever.
A cracked or delaminated front cap. The cap is a large fiberglass structure bonded and fastened to the coach framing. If the cap has cracked, or if its bond to the front wall has released at a seam, the opening loses stiffness and the corners take the load.
A compromised windshield header. On most Class A coaches the header above the windshield is a welded aluminum or steel structure tied into the roof rafters. A previous impact, a low clearance strike or corrosion at a joint can leave it weakened, and a weakened header lets the opening deflect under load.
Bond and installation problems. Windshield urethane has a specific bead profile, a specific primer process and a cure time. A glass set in an inadequate bead, on a poorly prepared surface, or in an opening that was not cleaned back to sound material sits on an uneven support. Uneven support concentrates load exactly where you do not want it.
There is a fifth contributor that is not a cause on its own but multiplies all four: heat. A dark dash and a large raked windshield in San Gabriel Valley summer sun produce a substantial temperature differential between the glass and the surrounding structure, and thermal expansion adds stress to an opening that is already working.
How to tell a structural crack from an impact crack
Look at the origin, not the length. Find the point where the crack starts and examine it closely, ideally with a light held at an angle.
An impact origin has a pit or a star. There is a visible point where something struck the glass, often with small radiating legs even if the main crack has run a long way from it.
A stress origin at a corner has no pit. The crack simply emerges from the edge of the glass at or near the corner radius, and the edge itself may show a small chip or flake at the origin from the moment it let go.
Then look for corroborating evidence around the coach. Does the entry door latch the way it used to. Do overhead cabinet doors in the front stay closed. Is there a hairline crack in the front cap gelcoat, particularly near the windshield corners or where the cap meets the sidewall. Are there stress cracks radiating from the side seams. Is there any sealant that has pulled open along the roof to cap joint. Each of those is the same message the windshield is sending.
If a coach has cracked two windshields on the same side, the diagnosis is settled. Nobody gets unlucky in the same corner twice.

Why front and rear caps crack in the first place
The caps are the largest single fiberglass structures on a coach and they take load from several directions at once.
Front caps crack at the windshield corners, at the headlight and marker openings, along the roof seam and where the cap wraps to meet the sidewalls. The origins are almost always a stress riser: an opening corner with a tight radius, a fastener that was over torqued into the laminate, or a mounting point for a mirror or an accessory.
Rear caps crack at the ladder mounts, around the rear window and camera openings, at the roof seam and along the lower edge where the cap meets the rear wall. Rear caps also take a specific kind of abuse that front caps do not: the rear of a coach is the end of a long lever, so every bit of chassis motion is amplified there.
On both, thermal cycling matters. Fiberglass and the aluminum framing behind it expand at different rates, and a joint between them works a little every day. Over years that produces gelcoat crazing along the joint line, and crazing becomes a crack when something adds load.
The repair method depends on where the crack is. A crack in an unstressed field area is ground back to sound laminate, structural fiberglass is laid in, and the area is refinished. A crack at a mounting flange or a joint is different, because the flange carries load and a laminated repair there will telegraph and crack again unless the underlying support is corrected first.
What a correct repair sequence looks like
The order is the entire point. Doing these steps out of sequence is why coaches crack a second windshield.
First, remove the glass and inspect the opening. That means both windshields on a two piece setup, because the center divider post is part of the structure and its condition matters.
Second, assess the opening. Check the header for deformation or cracked welds. Check the cap for cracking at the corners and for bond release at the side seams and the roof seam. Check the mounting flange surfaces for old urethane, corrosion and any previous repair. Measure the opening against the other side and against reference dimensions where available.
Third, correct what is wrong. That may be as small as removing old urethane and restoring a clean flange, or as large as sectioning and reinforcing a header, re-bonding a cap seam or laminating a cracked cap corner from the inside.
Fourth, check the body mounts. If the coach is old enough or the symptom pattern points that way, the mounts that join the house to the chassis get inspected, because a settled mount will keep feeding twist into the front cap regardless of what happens to the glass.
Fifth, set the glass. Correct primer process on both the glass and the flange, a urethane bead of the correct profile and height, correct setting technique, and full cure time before the coach is driven. Cure time is not a suggestion, and a windshield driven before the urethane has developed strength can move in the opening.
Sixth, seal and trim, then water test the perimeter under sustained spray before delivery.
Living with a Class A in this climate
A few habits reduce the load on a front cap and a windshield opening, and they cost nothing.
Level the coach properly at every site. Parking a forty foot coach with one corner unsupported puts the whole house into twist for the duration of the stay, and that twist goes somewhere.
Use the jacks correctly rather than lifting the coach into a shape it does not want. Over jacking one corner to level a site is exactly the load path that cracks caps.
Shade the windshield when parked. A large reflective shade cuts the temperature differential between the glass and the structure dramatically, which reduces thermal stress and also protects the dash from the UV damage that produces the cracked dash pads so common on coaches in this region.
Watch clearance obsessively. A high strike that seems minor at the moment can leave a header that is subtly deformed, and the windshield will report it months later.
And inspect the cap gelcoat at the windshield corners and the side seams a couple of times a year. Hairline crazing is a warning that costs very little to address and a great deal to ignore.
