Deciding between repair, overhaul and replacement

The first honest question on a tired set is whether it is worth rebuilding. That answer comes from measurements rather than from sentiment. Compression across cylinders, leak down percentage, oil consumption, run hours, generating end condition and the state of the exhaust and enclosure together tell us whether the machine has a repairable fault or a general condition problem.

A set with a specific failure and otherwise good compression is a repair candidate. A carburetor full of varnish, a failed control board, worn brushes, a broken governor linkage, a plugged strainer: all of those are discrete faults on a machine that is otherwise sound. Those repairs are worth doing and they restore the unit to real capability.

A set with low compression across the board, high leak down past the rings, measurable oil consumption and a history of light loading is a different conversation. Rebuilding an engine that small is possible, and on some coaches with a matched enclosure and no drop in replacement it is the right path. On others the cost of a full overhaul approaches a replacement unit that arrives with current parts availability and no accumulated wear anywhere.

We put both paths in writing with the measurements attached so the decision is yours and it is informed. What we will not do is start an overhaul and discover halfway through that the economics never worked, which is why the measurement stage happens before any authorization.

Carburetor rebuild and fuel system restoration

On gasoline sets, fuel system work is the most common repair beyond routine service. Gasoline that sat for a year or more leaves varnish through the entire path. The bowl gets a film. The main jet and the pilot circuit partially block. The emulsion tube passages, which are small enough that a hair will plug them, close off. The float needle sticks either open or closed, and a stuck open needle floods the engine while a stuck closed one starves it.

Cleaning that properly means disassembly rather than a can of spray. Passages get cleaned mechanically and chemically, the float and needle get inspected and set, gaskets get replaced, and the mixture gets set correctly on reassembly. Sets that have sat repeatedly may need the carburetor replaced outright if the passages have corroded rather than just varnished.

The fuel path outside the carburetor matters equally. The inline strainer gets replaced. The pump gets tested for pressure and volume rather than just for noise, because a pump can hum and still deliver less than the engine needs under load. Lines get inspected for hardening and cracking, especially where they pass near hot components, and the pickup in the tank is checked when symptoms point at supply restriction.

On diesel sets, the equivalent work is filtration, water separation, injector condition and the lift pump. Microbial sludge is the common enemy, and a set that has been running on contaminated fuel usually needs the tank addressed as well or it plugs new filters within weeks.

Compression, valves and the consequences of carbon

Low power under load with a healthy fuel system points at the engine's ability to compress. We measure compression on each cylinder and follow with a leak down test, which tells us not just that compression is low but where it is going. Air escaping into the intake means an intake valve. Into the exhaust means an exhaust valve. Into the crankcase means rings. Out of the cooling system means a head gasket.

Carbon is the usual root cause on RV generators, and it is the direct product of a lifetime of light loading. Deposits on the valve seat prevent the valve from closing fully, which loses compression and also loses the seat contact the valve depends on to shed heat. An exhaust valve that cannot shed heat runs hot, distorts and eventually burns. That progression is why light loading eventually produces a genuine mechanical failure rather than just poor running.

Valve clearance adjustment is a routine service item that almost no RV generator ever receives. As the valve and seat wear, clearance changes, and out of specification clearance either loses lift or holds the valve slightly open. On sets with real hours, setting valve clearance correctly restores a surprising amount of lost performance on its own.

Ring and cylinder condition is the last layer. Glazed cylinder walls from prolonged light running never seat rings properly. Oil consumption, blowby and smoke under load together tell that story. This is the finding that most often moves a set from repair into overhaul or replacement, and it is worth knowing before spending on the layers above it.

Generating end: brushes, slip rings, rotor and stator

When the engine is healthy and there is no output, attention moves to the generating end. On brushed sets, field current reaches the rotor through carbon brushes riding on slip rings. Brushes wear down and lose contact pressure. Slip rings glaze, groove or accumulate a film that raises resistance. Either one weakens the field, and a weak field produces low or missing output while the engine runs perfectly.

Both are serviceable. Brushes are replaced, and slip rings can often be cleaned and trued if the grooving has not gone too far. This is standard maintenance on a set with substantial hours, and it is one of the more satisfying repairs because a machine that appeared dead comes back completely.

Loss of residual magnetism is the other classic and it looks identical from the panel. Some sets need a small residual field in the rotor to begin generating, and after long storage that residual can decay past the point where the machine can bootstrap itself. The correct response is a controlled flashing of the field, not a parts order.

Deeper faults exist. A shorted or open stator winding, a failed rotor winding, or a failed diode or capacitor in the excitation circuit each produce their own signature. We test winding resistance and insulation resistance before condemning anything, because a set that measures within specification does not need the expensive parts that get sold when the diagnosis stops at no output.

Governor correction, control boards and fault codes

Speed stability is output quality on a generator, because frequency follows engine speed directly. A hunting governor produces a swinging frequency and voltage that stresses everything plugged into the coach. On mechanical governors we inspect the linkage pivots for wear, the spring for fatigue, the throttle shaft for binding, and the mixture for the inconsistent response that makes a governor chase itself.

Electronic governors add an actuator, a speed sensor and a control board. Speed sensor air gap adjustment is a specific and frequently overlooked setting, and a sensor reading inconsistently makes the control board issue corrections that produce exactly the oscillation the owner reports. We check the mechanical possibilities before replacing electronics, because electronics get blamed for mechanical problems constantly.

Control boards on modern sets handle start sequencing, fault detection, voltage regulation and communication with the remote panel. Stored fault codes are worth reading carefully. A board reporting an overheat shutdown is describing airflow. A board reporting low oil pressure may be describing a sender or a genuine condition. Replacing a board without resolving what it was reporting produces a second board failure and a frustrated owner.

When a board genuinely has failed, we verify the supporting circuits before installing a replacement. A board that failed because of a wiring fault, a shorted actuator or a voltage problem will take the new one down the same way. Finding the upstream cause is part of the repair rather than an extra.

Is it worth rebuilding an old RV generator or should I replace it

That depends on measurements, not on age. A set with good compression and a discrete fault, like a varnished carburetor, worn brushes or a failed board, is worth repairing and comes back to full capability. A set with low compression across the board, high leak down past the rings and measurable oil consumption is a different case, and the cost of a full overhaul often approaches a replacement unit. Can a carburetor be cleaned or does it need replacing

Most can be rebuilt. Varnish in the bowl, jets, pilot circuit and emulsion tube responds to proper disassembly, mechanical and chemical cleaning, new gaskets and a correctly set float and needle. A can of spray through the outside does not reach the passages that matter. Replacement becomes the answer when the passages have corroded rather than varnished, which happens on sets that sat repeatedly with fuel in them.

What does a leak down test tell you that a compression test does not

Where the compression is going. A compression test says the cylinder is low. A leak down test pressurizes the cylinder and lets you hear and measure the escape path: into the intake means an intake valve, into the exhaust means an exhaust valve, into the crankcase means rings, and into the cooling system means a head gasket. That distinction decides whether the repair is a valve job or an engine decision.

My generator runs perfectly but makes no power. Is the whole unit bad

Usually not. On brushed sets the common causes are worn brushes and glazed or grooved slip rings, both of which are serviceable. After long storage, some sets lose the residual magnetism they need to begin generating and simply need the field flashed. We measure winding and insulation resistance before condemning a rotor or stator, because plenty of sets that get replaced for no output were repairable for a fraction of it.

The fault code keeps coming back after I clear it. What does that mean

That the condition the board detected is still present. Boards report real things. An overheat code is usually describing blocked airflow from stored gear, rodent nesting or a loaded intake screen. A low oil pressure code may be a sender or may be genuine. Replacing the board without resolving what it reported produces a second board failure. We diagnose the reported condition first and treat the code as evidence rather than as a nuisance.
