MIG, TIG and stick: choosing the process for the material
Different metals and different joints call for different processes, and using the wrong one is why so many repair welds fail a second time. MIG is the workhorse for structural steel on trailer frames, bumpers, hitch structure and brackets. It lays a strong bead quickly, it handles the thicker material found in frame rails and tongues, and it is the right process when the joint has real load on it.
TIG goes on aluminum, stainless and thin wall work where heat control decides the outcome. Aluminum in particular punishes carelessness: too much heat and the parent material distorts or burns through, too little and the bead sits on the surface without fusing. TIG gives the operator direct control of heat input, which is what aluminum RV framing and stainless hardware require.
Flux core and stick still have their place on heavy, dirty or outdoor rated steel where penetration matters more than appearance. On trailer frames that have surface corrosion or on thick section repairs, the ability to burn through minor contamination is an advantage. All of this happens in the shop at Yorba Linda where the material can be properly prepped, clamped and positioned. We do not offer mobile service, and welding on structure is exactly the work that should never be done in a parking lot anyway.

Aluminum welding on RV framing and skin structure
Most modern travel trailers, fifth wheels and many motorhome houses are framed in aluminum tube. It is light, it does not rust, and it is genuinely difficult to weld well once it has been in service. The tube is thin, the joints are often in tight quarters behind a wall, and the surrounding structure is bonded to skin material that does not tolerate much heat.
The preparation is most of the job. Aluminum grows an oxide layer within minutes, and that oxide melts at a far higher temperature than the metal underneath it, so it has to be mechanically removed immediately before welding. Any residue from old sealant, adhesive or insulation contaminates the weld. We open enough of the wall to work cleanly, shield the surrounding skin from heat, and prep the joint back to bright metal.
The judgment call on aluminum framing is whether welding is even the right answer. A single joint cracked from a discrete impact welds well and stays welded. Framing that is cracking at multiple joints is showing you a load path problem, and closing the cracks just relocates the next one. In those cases the correct repair is often a reinforcement or a replacement section rather than a bead, and we will tell you which one your vehicle needs after we have it open.
Trailer frame, tongue and crossmember repair
Trailer frames fail in predictable places. The A frame at the tongue cracks where the rails converge, usually at or beside an old weld. Suspension hangers crack at the frame weld after years of leaf spring cycling on rough pavement. Crossmembers rust through in the middle where the floor above them has been holding water. And the frame sags between the axles on units that have carried more than they should have for a long time.
Repair starts with finding the actual extent of the damage rather than the visible crack. A crack that shows two inches on the outside frequently runs further inside the section. We clean the area, inspect the full member, and often grind the crack out entirely to sound metal before adding material. Welding over a crack without removing it traps the crack tip and it walks right back out.
Reinforcement is the second half of a good frame repair. A crack means the original design or the loading exceeded what that joint could take. Simply restoring the original geometry restores the original problem. So repairs get gussets, fish plates or doubler sections that spread load into the surrounding structure. On tongues and coupler areas we tie the repair back several inches in each direction rather than stopping at the crack.

Why some welded repairs crack again and how to stop it
A repair weld that cracks a second time almost always failed for one of four reasons. The crack was not fully removed, so the original crack tip stayed in the assembly and kept growing. The joint was contaminated by paint, rust, oil or old sealant and never fully fused. The heat input was wrong for the material, leaving a hard, brittle zone next to a soft one. Or the repair restored the geometry without addressing the load that caused the failure.
We work against all four. Preparation is aggressive: grind to bright metal, remove the crack entirely, and open the joint enough to get real penetration. Process and filler are chosen for the parent material rather than for convenience. Heat is managed with preheat where the section calls for it and with controlled cooling rather than a water hose. And every structural repair gets reviewed for whether reinforcement is needed, because the answer is usually yes.
There is one more factor that has nothing to do with welding: how the vehicle is loaded. A trailer frame that cracked because it has been carrying 30 percent over its rating will crack again somewhere else no matter how well the first repair is done. Part of the estimate conversation is an honest look at loading, tongue weight and axle rating, because the strongest repair in the world does not change what the vehicle was built to carry.
Coating, corrosion and finishing a structural repair
The heat affected zone around a fresh weld is the most corrosion prone metal on the vehicle. Mill scale is gone, the surface is active, and on a trailer frame that area sits directly in road spray. So the finish stage is not cosmetic, it is part of the repair. Welds get dressed, slag and spatter removed, the area cleaned, and a corrosion inhibiting primer applied before topcoat.
For frame and undercarriage work the standard is an epoxy or direct to metal primer followed by a chassis grade topcoat, and often a coating in the enclosed sections where moisture collects. Where a crossmember or rail section has been replaced, the inside of the section gets treated too, because the corrosion that ate the original member is still living in there.
Aluminum repairs get a different treatment. The weld itself resists corrosion well, but any point where aluminum contacts steel hardware becomes a galvanic cell, so those contact points get isolated with a barrier. Where an aluminum repair sits behind an exterior skin, the wall gets reassembled with fresh sealant at every fastener and every seam that was disturbed, which is what keeps the repair from becoming a water intrusion path.
Questions we get asked
Can a cracked trailer tongue be welded or does the frame need replacing?
Most tongue cracks are repairable. The determining factor is how much sound metal surrounds the crack and whether the coupler mounting area has elongated. We grind the crack out completely, weld it with full penetration, then add gussets or a doubler that carries load past the repair into the frame rails. If the A frame is corroded through across a wide area, replacing the section is the better answer and we will say so.
Do you weld aluminum RV framing behind the wall?
Yes, with the wall opened enough to work cleanly. Aluminum welding requires the joint prepped to bright metal immediately before the arc, heat shielding for the surrounding skin and insulation, and enough access to position the torch properly. Trying to weld through a small hole produces a bead that looks fine and has not fused. We open what we need to, do the repair, then reframe, reskin and reseal the area.
Is welding on my trailer frame going to cause problems at inspection or resale?
A properly executed and documented structural repair is not a problem. What raises eyebrows is a crude repair: an unground crack with a bead run over it, no reinforcement, spatter everywhere and bare metal left to rust. We document structural repairs with photos before and after, dress the welds, and coat the area. That documentation is what a buyer or an inspector wants to see.
How much does trailer frame welding cost?
The range on this page is wide because the work is. A single cracked bracket or a safety chain loop is a short job. A sagging frame with multiple cracked crossmembers, corroded rails and suspension hangers pulling loose is major structural work measured in days. What drives the number is access, how much material has to be removed and replaced, and whether the floor or body has to come apart to reach the frame. We write it after we have the vehicle up.
Do you weld stainless and can you fabricate food service hardware?
Yes on both. Stainless work shows up on food truck equipment mounting, service window framing, wet bay hardware and step assemblies. It welds with TIG, it needs back purging on some joints to avoid sugaring on the reverse side, and it takes longer than steel. On food service vehicles we handle the body, structural and equipment mounting side of the build. We do not perform engine, drivetrain or DOT related work on commercial vehicles.
