## What a body shop touches on a school bus and what stays with the district garage

Start with the boundary, because it saves a phone call. OCRV Center is a collision, body, paint, fiberglass and structural facility. On a school bus we repair panels, rub rails, skirts, stepwell and floor structure, hatch and door frames, glass, the mounting for equipment bolted to the body, and the finish over all of it. We do not open engines, transmissions or drivetrains, we do not perform brake work, and we do not issue any roadworthiness certification.

That split is how nearly every district and contractor already operates. Your own garage or your contracted maintenance provider keeps the bus mechanically sound and legally in service. A body shop puts the bus back together after a mirror strike in a narrow residential turnaround, a low limb on a field trip route, a rear hit at a stop, or fifteen years of water working its way under a rub rail. The two scopes do not overlap and they do not compete for the same hours.

Everything happens inside the building at Yorba Linda. We do not offer mobile service and we do not send crews to a district yard. A bus that needs body work is driven in, walked with an estimator on the shop floor with the panels and the underside visible, and stays until the work is released. ## Rub rail damage and the fastener line corroding underneath it

A conventional school bus body is sheet and post construction: formed steel side panels fastened to vertical posts that tie into steel roof bows and a floor sill. The rub rails are horizontal beams running the length of the body at seat level and below, and they exist to take the hit so the panel between them does not. When a bus clips a gate post or a parked car, the rub rail crushes inward first and the panel between rails creases along the bow line behind it.

That is exactly why replacing the rub rail alone is usually the wrong answer. The rail transferred the load somewhere. We pull the rail, look at the post face and the panel edge behind it, and check whether the bow underneath took a set. On a moderate hit the panel between rails is replaceable as a single section between two posts, which keeps the repair contained. On a harder hit the post itself is bent and gets straightened or replaced before any new skin goes on.

The slower failure is the fastener line. Water tracks behind the rub rail, sits against the panel at every rivet, and works from the inside out. Long before anything is loose, the outside shows a chalky bloom at the fastener heads and a vertical stain streak running down from each one. By the time it is obvious, the panel edge under the rail is thin and the post face is pitted. Putting a fresh rail over that substrate is a repair that photographs well and fails in three years.

## Skirt panels, wheel wells, stepwells and the floor structure underneath

Skirt panels below the lower rub rail are where a Southern California bus rots, and it happens from the bottom edge upward. Road water and wash water run down the side, collect at the sill, and sit there. The bottom two inches of skirt perforate, the sill flange behind it flakes, and the wheel well lip rusts through and starts pulling away from the skirt. Owners see a small hole and assume it is a small repair. It rarely is, because the sill behind it is the part carrying load.

We cut skirt panels back to sound material, inspect and repair the sill and the outriggers where they are gone, let in new panel stock, and coat the inside face before closing the section. Wheel well lips get rebuilt with new material welded into sound metal rather than plated over, because a plate spot welded to a rusted lip is only as strong as what it is welded to. Everything gets an epoxy primer over bare steel before any filler or topcoat goes near it.

Stepwells and the floor structure follow the same logic. The entrance stepwell takes salt, grit and water off a few hundred shoes a day, and the tread structure softens at the riser where water gets under the covering. That deterioration spreads into the entrance door frame, which is why a bus with a soft stepwell also has a door that no longer latches cleanly. Seat rails bolt into the floor structure, so any floor repair includes checking that the rail anchorage lands in sound material and not in a patched section.

## Crossing gate, stop arm, bumper energy absorber and hatch frame mounting

Everything bolted to the outside of a school bus is mounted through a panel that was not designed to be a bracket, and that is why these fail in a pattern. The crossing gate at the front bumper gets torn off by a driver who went around, and the damage is at the bumper mounting and the bracket footprint rather than at the arm. We rebuild the bracket structure, tie the load into the bumper mount and the front body structure, and refinish before reinstalling the arm assembly.

Stop arm mounting is the same problem with a cyclic load added. The arm swings out and back several dozen times a day, and every cycle works the mounting plate against the body panel. Cracks start at the plate corners and radiate into the panel. The durable repair is to let in new panel material where the cracks reach, install backing that spreads the load across the post structure instead of concentrating it at four fasteners, and seal the penetrations properly. The arm actuator and its wiring stay with your equipment supplier.

Roof hatches and emergency exit hatches fail at the frame, not the lid. A low limb on a residential route catches the raised lid and twists the frame flange, and afterward the seal touches on two sides and leaks on the other two. We straighten or replace the frame, reset the flange flat, verify the lid seats through its full travel, and reseal the roof penetration. Bumper energy absorbers that have collapsed get replaced so the bumper sits at its designed standoff rather than hard against the body.

## National School Bus Glossy Yellow, black lettering and district numbering

School bus yellow is a specified color, not a preference, and matching it on a repaired panel is harder than matching a fleet white. National School Bus Glossy Yellow is a high chroma color with a lot of transparent pigment, which means film build changes how it reads. Spray it slightly thin over a light primer and it goes pale. Spray it over the wrong ground coat and it shifts warm. We spray out cards, check them against the actual bus under shop lighting and in daylight, and set the ground coat before a single panel is shot.

Age is the second variable. A bus that has been parked outdoors in the San Gabriel Valley for a decade has yellow that has moved, and the roof and the upper body have moved further than the sides. A code match to a new panel next to that is going to read as a repair from across the yard. So we blend into adjacent panels rather than cutting a hard edge at a body seam, and on a heavily faded body we will tell you plainly when refinishing a whole side is the better looking outcome than a spot repair.

Black lettering, district identification, the route or unit number and the required exterior markings all go back to the placement measurements recorded before removal. That matters more on a bus than on a delivery truck, because the lettering position and size on a school bus body are specified rather than decorative. Where a district supplies its own decal package or works with a vinyl vendor, we coordinate placement so the finished bus matches the rest of the yard rather than approximating it.

## Frequently asked questions

### Our rub rail is caved in but the side panel looks straight. Can you just replace the rail?

Sometimes, and we will always look before quoting it that way. The rub rail is there to take the hit, so a light contact really can be a rail and paint job. What we check first is the post face and panel edge behind the rail and whether the bow underneath took a set. If the post moved or the panel edge is corroded, replacing only the rail hides the actual damage and the next contact folds the same spot.

### Can you match school bus yellow on a bus that has been outside for fifteen years?

Yes, but not from a code alone. National School Bus Glossy Yellow reads differently depending on film build and the ground coat under it, and a decade of sun moves the existing finish considerably. We spray out cards, compare them against your actual body in shop light and daylight, set the ground coat, then blend into adjacent panels instead of stopping at a seam. On a badly faded body we will tell you when refinishing a full side looks better than a spot repair.

### A car went around our bus and took the crossing gate off. What does that repair involve?

Almost always more than the arm. The load goes into the bumper mounting and the bracket footprint, so we look there first. We rebuild the bracket structure, tie it into the bumper mount and the front body structure rather than into a thin fascia, repair any bumper or energy absorber damage behind it, refinish, then reinstall the arm assembly. The actuator itself and its wiring are equipment items and go back to your supplier if they were damaged.

### Do you rebuild the wheelchair lift on a special needs bus?

No. Lift and ramp mechanisms, their hydraulics, motors and controls belong with your mobility equipment dealer. What we do handle is everything around the lift: the door frame that has distorted from repeated cycling, the mounting structure the lift bolts into, the floor structure and its finish, the threshold, and the panel and paint work around the opening. Tell us at the estimate who is carrying the mechanical side so the scope is clear before teardown.

### How long will a Type C bus be down for skirt and wheel well corrosion work?

Plan on more than a week for one side, and be prepared for the scope to grow once the skirt comes off. Corrosion is never smaller than it looks from outside. Cutting back to sound material, repairing the sill and outriggers, letting in new panel and wheel well stock, coating the inside faces, then priming and refinishing all takes real hours.
