# A West Covina Travel Trailer Sidewall, Relaminated

A twenty eight foot travel trailer came in with a bubbled street side wall the owner thought was cosmetic. Tap testing and moisture mapping showed release across two thirds of the panel with a wet substrate. The rebuild replaced skin, substrate and insulation, reframed one bay and re-bedded the window.

## Intake: one bubble the owner had been watching for a year

The unit was a twenty eight foot single slide travel trailer, about nine model years old, stored uncovered in a yard near West Covina and used for long weekends in the mountains and out toward the river. The owner, a man we will call Marcus T., called after a summer where the bubble on the street side wall went from something he could ignore to something visible from across the lot.

At intake the wall showed one large oval bubble roughly two feet across, centered about eighteen inches below the awning rail and about four feet forward of the rear corner. The gelcoat was intact with no cracking. There was no impact damage anywhere on the unit. The trailer towed in normally and everything inside worked.

That combination, no impact, one visible bubble, everything functioning, is the classic presentation people misread. A bubble that appears without a collision is a moisture story, and moisture stories are always older and larger than they look.

The nearest window was a Kinro slider about thirty inches forward and up from the bubble. That location was the first thing anyone looked at, because it is where these start more often than anywhere else.

## The tap map and the moisture readings

Tap testing came first. A technician worked a grid across the whole street side wall with a light plastic mallet, listening for the shift from a tight solid tone to the hollow drum note that means the skin is no longer bonded. The boundary got marked in chalk and photographed against a tape measure.

The result was not a two foot oval. The released area ran from about eight inches below the awning rail down to roughly the floor line, and from the rear corner forward past the window opening, covering something close to two thirds of the panel. The visible bubble was simply the place where the skin had enough freedom and enough heat to lift.

Moisture mapping followed with a pinless meter on a grid, with readings recorded against a dry reference taken from the curb side wall on the same unit. Readings were elevated in a plume that started at the lower forward corner of the window and spread down and rearward. That plume shape is a signature: water enters at a window corner, tracks down inside the wall cavity, and follows gravity and the framing until it finds somewhere to sit.

The window came out for inspection. The butyl behind the flange had gone hard and had pulled away along the entire upper edge and about a third of the way down the forward side. There was no sealant failure visible from outside, which is exactly why the owner never suspected the window.

## What the estimate said and what the supplement added

This was not an insurance claim in the collision sense. The owner had already been told by another shop that it was a surface repair and had a number for injecting the bubble and refinishing the area. He wanted a second opinion before spending money.

The written estimate at intake covered the diagnostic work first: tap map, moisture mapping and window removal for inspection, an hour of diagnostic time plus the systems estimate fee, both credited against the authorized repair. That is the honest sequence. Nobody can price a laminate repair before the extent is known.

With the map done, the repair scope came together as a section replacement rather than an injection. Outer skin removal across the affected area, substrate replacement where the azdel was wet or soft, insulation replacement, framing inspection in each affected bay, new adhesive and a bonded skin section, window opening reframe where needed, window reinstallation on fresh butyl with new fasteners, then refinish and graphics.

One item came up mid job that had not been in the plan: the aluminum tube vertical directly below the window's forward corner had corroded where it had been sitting in a wet cavity, with visible pitting and a soft section near its lower joint. That vertical was cut out and replaced. The owner was shown photographs before the work was authorized, which is how mid job additions should always be handled.

The finished job landed in the mid four figure range. The injection quote he had been carrying was roughly a third of that, and it would have failed within a season because the window was never coming out in that plan.

## The rebuild sequence on a laminated wall

Everything happened indoors, because bonding a laminate outdoors in variable Southern California temperature swings produces an unreliable cure.

First the exterior came apart. Awning rail, corner moldings, marker lights, the window and the belt molding all came off, with sealant beads cut rather than torn so the surfaces underneath stayed intact. The skin was cut back to sound bond at planned section lines, placed where a molding or a graphics boundary would later cover the joint.

Then the demolition of the wet material. The azdel substrate came out across the plume area, along with the block foam behind it, which had gone from firm to crumbly in the wettest zone. The interior luan on the far side of that area was checked from inside and turned out to be sound except for a small stained section behind a dinette bench, which was replaced.

The framing bay inspection came next. Two verticals and one horizontal were checked, one vertical was replaced as described, and the whole bay was measured for plane before anything went back.

Rebuild ran in the reverse order. New foam, new azdel substrate bedded into fresh adhesive, then the replacement skin section bonded and clamped with a vacuum bag over the largest area and mechanical clamping at the section joints. Cure time was respected rather than compressed, which meant the unit sat for a day doing nothing visible, and that day is not optional.

## The window, which was the whole point

A relaminated wall with the original leak still active is a repair that fails on schedule. The window work was the part that determined whether this job lasted.

The opening was checked for square after the framing correction and adjusted where the reframe had shifted it. All old butyl was removed from the flange and the wall surface, which is tedious and is where corners get cut. The frame itself was cleaned and inspected, and the corner joints in the frame were resealed, because Kinro and comparable frames leak at their own corner joints as often as they leak at the wall.

It went back on fresh butyl tape, compressed evenly with the fasteners drawn down in a staged pattern rather than one at a time around the perimeter, and the excess butyl was trimmed after it had squeezed out. A bead of the correct exterior sealant went over the top flange only, leaving the lower edge open so any water that does get in has somewhere to leave. Sealing all four sides of a window flange traps water inside the wall, which is a mistake that shows up constantly on units that have been resealed by a well meaning owner.

## Refinish and matching a nine year old sidewall

This trailer had a white base with a three color graphics sweep that ran the length of the street side and wrapped the rear corner. The repaired area sat right in the middle of it.

The replacement skin came in white and was prepped, sealed and primed. Base color was matched against spray out cards rather than the factory formula, because nine years of San Gabriel Valley and desert sun had shifted the white toward a slightly warmer tone that a fresh factory mix does not match.

Color went on the repaired section and blended forward and rearward to natural boundaries, with clear carried to the belt molding line above and the lower body line below. Graphics were re-cut from measurements taken off the curb side, which was undamaged and carried the mirror image pattern.

Body and refinish on this job ran in the range of thirty five to fifty hours. The structural and lamination work ran considerably more on top of that, and the diagnostic and teardown time is what made the rest of it correct.

## Delivery, water test and what changed for the owner

The trailer was in the shop about four and a half weeks. Roughly four days of that was cure time on adhesive and paint that cannot be shortened, and about a week was waiting on the replacement skin section and the framing material.

Before delivery the whole street side went under sustained spray for an extended water test, with attention at the window perimeter, the awning rail fastener line, the corner molding, the belt line and the section joints. A meter check ran across the interior side afterward to confirm nothing had come through.

Marcus T. was walked through the teardown photographs alongside the finished wall. That conversation is the useful part, because a finished sidewall looks like a finished sidewall and the entire value of the job is in what is behind it.

His habits changed in two ways worth copying. He now inspects the sealant at every window, the awning rail and the roof to sidewall seam twice a year rather than never, and he moved the trailer to a covered space. Covered storage in Southern California roughly doubles the practical life of sealant and membrane, and this repair cost more than several years of the difference in storage rate.

## What this job teaches about a bubble on your wall

Three things generalize from this trailer.

A bubble is a report of the smallest part of a problem. The released area is nearly always several times larger, and the only way to find out is tap testing. If somebody quotes a delamination repair without touching the wall, they are pricing an appearance.

Injection is a real method with a narrow window of application. Dry substrate, small isolated release, no active leak. Outside those conditions it glues a skin onto wet material and buys a season.

And the leak is the job. Skin, substrate and paint are the visible work. The window, the seam or the fastener line that let water in is the part that decides whether you do this again in two years.

## Frequently asked questions

### How much of a sidewall has to be released before it needs section replacement?

There is no fixed percentage, because the condition of the substrate matters more than the area. A release covering a large area with a completely dry, sound substrate can sometimes be re-bonded. A much smaller release with wet, crumbling azdel behind it needs the material replaced regardless of size. Tap testing establishes the extent and moisture readings establish the condition. Together they decide the method, and both should appear in the documentation you are given.

### Can I fix a delaminated wall myself with an injection kit?

Owner kits exist and they occasionally work on a small, dry, isolated release. The reasons they usually do not are that the released area is larger than the visible bubble, the substrate is often already compromised, and the water source is still open. There is also a practical problem: injecting without clamping or vacuum pressure across the whole area leaves an uneven bond that telegraphs through the finish. Have the wall mapped first, then decide, because the map is what determines whether any repair method makes sense.

### How did water get in if the outside sealant looked fine?

On this trailer it entered behind the window flange, where the butyl tape had hardened and pulled away from the wall. Exterior sealant sits on top of the flange and looks perfect while the actual seal, which is the butyl compressed between the flange and the wall, has failed underneath. Butyl loses plasticity with heat cycling, and Southern California cycles it hard. That is why a window that has never been resealed on a unit approaching ten years old is a prime suspect regardless of appearance.

### How long does a sidewall relamination take?

For a section replacement of this scope, plan on four to six weeks in shop. The labor content runs roughly eighty to one hundred forty hours depending on how much substrate and framing needs replacement and how complex the graphics are. Calendar time also includes material lead time for a matching skin section, which commonly runs one to two weeks, and cure time on structural adhesive and finish that cannot be compressed without compromising the bond.

### Will the repaired section be visible on the finished wall?

It should not be, when the section joints are placed under a molding, at a graphics boundary or at a body line, and when the color is blended rather than edged. A large flat white sidewall is one of the more demanding surfaces to finish because there is nothing to hide behind, so the blend has to run to a real break. Ask any shop where they intend to place the section joints and where the blend will terminate before work starts.
