# Rivet Line Corrosion on San Gabriel Valley Box Bodies

Corrosion at rivet lines on a box body is usually galvanic, driven by dissimilar metals plus trapped moisture at the fastener. It shows first as white powder or a dark halo around rivet heads. Left alone it eats the sheet around the hole until fasteners no longer hold, which turns a rivet job into a panel job.

## Why rivet lines corrode before anything else

A riveted box body puts two different metals in contact and then asks them to stay dry. The skin is usually aluminum. The posts and rails behind it are often steel, or a different aluminum alloy, or steel with a coating. The rivets themselves are a third material.

Whenever two dissimilar metals touch in the presence of moisture, one of them corrodes preferentially. That is galvanic corrosion, and it is not a defect. It is chemistry. What varies is how well the original build isolated the metals with sealant, coatings or isolating washers, and how long that isolation lasted.

The fastener hole is the weak point in every isolation scheme. Drilling the hole cuts through any coating on both parts. Driving the rivet expands the shank against bare metal on both sides. From that moment the joint depends entirely on sealant to keep water out, and sealant has a working life.

## What Southern California does to the problem

Fleets sometimes assume a dry climate means less corrosion. In practice the San Gabriel Valley delivers a specific pattern that is hard on riveted joints: large daily temperature swings, morning condensation, and road grit that holds moisture against surfaces long after the air has dried.

Thermal cycling is the mechanism people underestimate. Aluminum and steel expand at different rates, so every hot day and cold night works the joint a tiny amount. Over years that motion breaks the sealant bond around the fastener and opens a path for water.

Units that run any coastal work at all get a second driver. Salt in the air carried inland on marine layer mornings is enough to accelerate galvanic action considerably, and it accumulates in the same crevices that already hold moisture.

Washing helps and washing hurts. Regular washing removes the grit and salt that drive corrosion. Pressure washing directly at a rivet line forces water into the joint and blows out whatever sealant is left.

## Reading the signs at a rivet head

Corrosion telegraphs before it destroys. Fleets that walk their units once a quarter with a flashlight catch this while it is still a sealant job.

- White chalky powder around a rivet head, which is aluminum oxide and the earliest sign
- A dark halo or brown streak running down from the fastener, meaning steel is involved
- Paint blistering in a ring around the head rather than a random blister
- A rivet head sitting proud of the sheet, pushed out by corrosion product underneath
- Sheet metal that feels rough or grainy near the line when you run a hand along it
- Seam sealer that has cracked, shrunk back or fallen out of the joint entirely
- Rivets that have loosened, which show as a dark ring of movement wear around the head

## How far it has gone: probing the joint

The surface tells you there is a problem. It does not tell you the size of it. Corrosion products take up several times the volume of the metal they came from, so a small amount of visible white powder can represent a lot of consumed material.

We probe with a pick at the affected area. Sound aluminum resists. Corroded aluminum crumbles or the pick goes through. If the pick penetrates the sheet next to a fastener, that fastener no longer has anything to clamp against and the joint is already failing.

The second check is behind the panel. From inside the box, look at the same location. Interior liner damage, staining, or a wet plywood edge at the matching spot means water has been coming through that line, not just sitting in it.

Where the panel is painted, we sometimes have to remove coating to see the extent. Corrosion travels under paint far beyond the visible blister, and taking off a hand span of coating around a suspect area is the only honest way to size the repair.

## Repair options from lightest to heaviest

The lightest repair is clean, treat and reseal. Corrosion product gets mechanically removed, the bare metal is treated with an appropriate conversion coating, the joint is resealed with a proper seam sealer and the area is refinished. This works when the sheet still has full thickness.

The next step up is refastening. Corroded rivets get drilled out, the holes get cleaned and treated, and new fasteners go in with sealant and isolating washers where the original build allowed for them. Sometimes the hole has grown and the replacement goes up a size.

Heavier damage means a patch or a partial panel. The corroded section is cut out at a clean line, a new piece of matching alloy and gauge is fitted, and the joint is riveted and sealed. On a box body the natural place for that joint is at a post, so the repair looks like a factory seam rather than a patch.

Full panel replacement is the answer when the corrosion has followed the rivet line across the full height of a panel, which is common on units past about ten years. At that point patching is chasing the problem and a panel between two posts is the cleaner job.

## Preventing the next round

Sealant is the whole game. Any joint we open gets resealed with a sealer suited to the metals involved, applied so it caps the fastener head rather than just filling the gap beside it.

Isolation matters where dissimilar metals meet. Where the original design used isolating washers, tape or a barrier coating, that gets restored. Where it did not, we add isolation if it does not interfere with the fastener clamping.

Coating the interior side of the panel is worth doing whenever a panel is off anyway. The inside face of a box body sheet is often bare, and that is where condensation forms during a Southern California temperature swing.

Operationally, the highest value habit is a wash routine that cleans the lower panels and the rub rail area, plus keeping the pressure washer wand away from seams. Reflective conspicuity tape edges are another moisture trap worth checking during the same walk around, because lifted tape holds water against the panel.

## Scheduling corrosion work on a working fleet

Corrosion repair is one of the easier jobs to plan because it is not urgent on a single day and it is very expensive to defer. A unit with white powder at two rivet lines can run for months. A unit with fasteners no longer holding cannot.

Group it with other work. If a unit is coming in for a panel after a dock strike, that is the moment to address the corrosion two panels over, because the body is already open and the paint work is already scheduled.

### What is the white powder around the rivets on my box truck

That is aluminum oxide, the product of the aluminum skin corroding. It is the earliest visible sign of galvanic action at the fastener, usually because the sealant that was isolating the aluminum from the steel post or the rivet has failed. At this stage the sheet often still has full thickness and the repair is a clean, treat and reseal job. Left for another year or two it consumes enough metal that the fastener stops holding.

### Can corroded rivets just be replaced without doing panel work

Often yes, if the sheet around the hole is still sound. We drill the old fastener out, clean and treat the hole, and set a new rivet with sealant and isolation. Where the hole has grown from corrosion, the replacement goes up a size. What decides it is a pick test on the surrounding metal. If the pick goes through the sheet next to the hole, refastening will not help because there is nothing left to clamp.

### Why does corrosion keep coming back in the same spot after repair

Almost always because the joint was cleaned and painted but not properly isolated and sealed. Paint over a galvanic couple slows the process, it does not stop it. A durable repair needs the corrosion product fully removed, the bare metal treated with a conversion coating, isolation restored between the dissimilar metals, and a seam sealer that caps the fastener head. Skipping any of those steps produces a repair that looks right and fails in a year.

### Is corrosion worse on refrigerated bodies than dry freight

It tends to be, for two reasons. Refrigerated bodies run a permanent temperature difference across the wall, which drives condensation into every crevice, and they get washed out more often because of the cargo. Water sitting at the floor to wall junction and at the lower rivet lines is the common pattern. On reefers we always check whether the corrosion at the outside of a rivet line has a matching wet core problem behind it.

### How long can I run a box body with visible rivet line corrosion

It depends entirely on whether the sheet still has thickness. Cosmetic white powder with sound metal underneath is not urgent, and many fleets run those units for another season while planning the work. Loose or missing rivets, a panel that moves at the seam, or a pick that penetrates the sheet is a different matter, because the skin is no longer attached to the structure. Have it assessed before you decide how long to wait.
