# Aluminum or FRP: Picking a Replacement Box Truck Panel

Aluminum panels dent and stay dented but patch easily and take paint well. FRP composite panels resist dents, hide impact damage as delamination, and are usually replaced rather than repaired. The right choice depends on the body construction, the damage pattern and whether the unit carries painted graphics or a wrap.

## The two ways a dry freight box is skinned

Almost every dry freight box body on the road uses one of two skin systems. The first is riveted aluminum sheet over a post and rail frame, which is the traditional construction and still very common on medium duty units. The second is fiberglass reinforced plywood, usually called FRP, where a fiberglass skin is bonded to a plywood or composite core and the panel itself carries structure.

Those are fundamentally different objects. An aluminum skin is a thin covering held to a frame by rivets and it does almost no structural work on its own. An FRP panel is a sandwich that acts as a stressed member. Damage to one is a surface problem. Damage to the other is often a structural problem hiding behind an intact looking surface.

Fleets get this backwards regularly. The aluminum body with the ugly crease looks worse and is usually the cheaper fix. The FRP body with the faint bulge looks fine and is often the more involved repair.

## How aluminum sheet fails and what it costs to fix

Aluminum dents and stays dented. It has very little spring back compared to steel, which means a low speed contact leaves a permanent impression rather than popping back. It also work hardens fast, so the same panel cannot be worked repeatedly.

The good news is that riveted aluminum construction is designed to be repaired in sections. A damaged panel between two posts can be drilled out and replaced without touching the panels either side of it. The rivet lines are the natural seams, and a competent body shop uses them.

The bad news is finish. Bare aluminum panels are usually painted or wrapped, and a replaced panel has to be matched into the surrounding paint. On a white fleet body that is straightforward. On a metallic or a tinted fleet color that has been in Southern California sun for six years, the replacement panel will not match the neighbors without blending into adjacent panels, and there is a limit to how far a blend can travel before you are repainting the side.

## How FRP composite panels fail and why they hide it

FRP panels take a hit differently. The fiberglass skin is stiff and springy, so it often returns to shape after an impact that has already broken the bond between the skin and the core underneath. From outside, all you see is a faint dimple or nothing at all.

What has happened inside is delamination. The adhesive bond has released over an area much larger than the contact patch. The panel is now two loose layers instead of one stiff sandwich, and it has lost the structural contribution it was making to the body.

You find delamination by touch and by sound. Press with a flat palm and a delaminated area feels soft, almost springy, compared to the surrounding panel. Tap it with a plastic mallet handle and the note changes from a sharp click to a dull thud. Both tests need a reference, so always tap an undamaged area of the same panel first.

- A soft or springy feel under a flat palm
- A faint bulge visible only when you sight down the side of the body in raking light
- Water staining at the panel bottom edge where the core has wicked moisture
- A seam that has opened at a scuff band or a rub rail
- Interior liner distortion at the matching location inside the box

## Repairing FRP versus replacing the panel

Small localized delamination can sometimes be injected. Holes are drilled at the perimeter of the loose area, structural adhesive is injected, and the panel is clamped flat against a caul board while it cures. Done properly this restores the bond and the panel keeps working.

Injection has limits. It does not fix a core that has already absorbed water and started to break down. It does not work on large areas because the adhesive cannot be distributed evenly, and it does not work where the skin itself is fractured rather than just debonded.

For most fleet damage of any size, FRP gets replaced panel by panel. The panels are bonded and mechanically fastened at the posts, so removal involves cutting the bond line and releasing fasteners. It is more labor than pulling an aluminum sheet, but the replacement panel arrives with the correct surface texture, which matters because FRP gelcoat texture is very hard to imitate with body filler.

## Which material makes sense when you are specifying a repair

You generally do not get a free choice. A body built as riveted aluminum on a post frame will get aluminum, because the frame spacing and the rivet pattern are designed around sheet. A body built as bonded FRP will get FRP, because the panel is doing structural work that a sheet cannot do.

Where you do have a choice is on older units where a section has already been repaired badly. We see aluminum bodies with a piece of FRP screwed over a hole and FRP bodies with an aluminum patch riveted through the skin. Both work for a while and both create a corrosion or water path at the interface.

The one genuine material decision is scuff band and lower panel material. On a body that takes constant pallet and hand truck contact at the bottom two feet, moving to a heavier gauge aluminum scuff band or a replaceable kick panel is a reasonable specification change. It gives the fleet a sacrificial layer that gets swapped instead of the full panel.

## Paint, wrap and graphics after a panel swap

Aluminum accepts paint predictably. It needs the right etch or self etching primer because bare aluminum is a poor substrate for direct topcoat, but once it is primed correctly a replaced panel finishes exactly like the rest of the body.

FRP is a different surface. Factory FRP has a textured gelcoat face that is not smooth, and painting it means either accepting that texture or filling and blocking it flat, which adds significant hours. Most fleets running white FRP bodies simply order the replacement panel in the matching white and leave it unpainted.

Graphics are where the two diverge most. A vinyl wrap conforms readily to smooth painted aluminum and lasts well. On textured FRP the same vinyl has less contact area, and edge lift starts sooner, especially at the panel seams. If a fleet is committed to full wraps, that is an argument for keeping the painted aluminum finish smooth and for planning the wrap replacement cycle accordingly.

## Getting a fleet unit through this work from West Covina

A single aluminum panel between posts is often a one to two day job including refinish. A bonded FRP panel replacement runs longer because of cure time on the adhesive, typically two to four days. Multi panel work on either material scales from there.

## Frequently asked questions

### Is FRP stronger than aluminum on a box truck

They are strong in different ways. FRP resists dents and punctures better because the skin flexes and the core spreads the load, and it contributes structure to the body. Aluminum sheet is lighter for a given panel and it is far easier to repair in sections. FRP fails by delamination, which is harder to see and harder to fix. Aluminum fails by denting, which is ugly but obvious and cheap to address.

### Can you patch an FRP panel instead of replacing the whole sheet

Small localized damage can be injected and clamped, or patched with a laminated repair if the skin is fractured. That works well for an area of a foot or so. Larger delamination cannot be reliably injected because the adhesive will not distribute, and a laminated patch on a big area will telegraph through any finish. Once the loose area reaches a post line or the core is wet, we replace the panel.

### Why does my replaced aluminum panel look slightly different from the rest of the body

Paint on a fleet body fades and chalks under Southern California sun. A panel finished today in the original code will be brighter than panels that have been in the inland valley sun for years. The fix is blending into the adjacent panels so the eye never sees a hard edge. On a white body the difference is usually small. On a strong color or a metallic the blend has to travel further, which is why we discuss it before the panel goes on.

### Will a wrap hide a repaired panel on a box truck

It will hide colour mismatch and light surface texture. It will not hide a dent, a wave or a step at a seam, because vinyl follows the surface underneath it and raking light makes any deviation more obvious, not less. If the plan is to wrap over a repair, the body work still has to be blocked flat. Skipping that step is the single most common reason a new wrap looks poor on an older unit.

### How do I know whether my box body is aluminum or FRP

Look at the outside for rivet lines. Regularly spaced vertical rivet lines every couple of feet with visible horizontal seams means riveted aluminum sheet on a post frame. A smooth or lightly textured surface with no rivets across the field and only fasteners at the corners and rails means bonded FRP. A magnet is not useful here since neither is steel.
