# Repair vs Replace

Repair or replace is decided by three things: whether the damaged part can be returned to its original strength, whether repair labor exceeds the part cost, and what the manufacturer procedure allows. On RV panels, caps, slide rooms and roofs those answers differ from automotive rules, and we document which applies.

## The three questions that decide repair or replace

Every repair or replace call comes down to the same three questions asked in order. Can the damaged component be returned to its original strength and geometry. If yes, does the labor to do that cost less than replacing it. And does the manufacturer or the material allow the repair method being proposed. If the answer to the first question is no, the other two do not matter.

Strength comes first because it is the safety question. A cracked fiberglass panel on a slide fascia is cosmetic. A cracked structural member behind that same panel is not. Aluminum framing that has yielded does not return to spec by being straightened, because the metal has already work hardened at the bend. That is a replacement no matter what the labor comparison says.

Cost is the second question and it is the one most owners assume is the only one. Labor at a real hourly rate adds up fast on hand work: fiberglass layup, fairing, block sanding and gelcoat blending are slow operations. There is a crossover point on almost every damaged part where the repair hours exceed the part price plus the installation hours, and past that point replacement is simply the cheaper correct answer.

Procedure is the third question and it settles arguments. Chassis manufacturers publish sectioning and replacement procedures, and where a procedure says a component is not repairable, that document ends the conversation with any adjuster. On coach body components the manufacturer guidance is thinner, which is why the decision has to be documented by the shop with photos and measurements.

## Fiberglass, gelcoat and filon panels

Fiberglass damage is far more repairable than most owners expect and far less repairable than most owners hope. A star crack or a gouge in a gelcoat surface with the laminate intact behind it is a straightforward repair: grind out, lay in new glass, fair the surface, spray gelcoat or refinish. That is normal work and it produces a result nobody can find afterward.

The picture changes when the laminate itself is broken through, when the crack runs into a bonded joint, or when the damage sits at a corner radius that carries load. Repairing across a structural bond line means recreating a factory joint by hand, and the result is not equivalent. On a molded cap, cracks that radiate from a single impact point across a compound curve usually mean replacement, because fairing a compound curve back to a straight reflection is extremely slow work.

Filon skinned sidewalls on travel trailers behave differently again. Filon is a thin fiberglass sheet bonded to a substrate, so a puncture is not a laminate repair, it is a skin and substrate repair. Patching filon leaves a visible seam and a bond line that can telegraph in heat. On a highly visible sidewall the honest recommendation is often replacing the skin section rather than patching a hole in the middle of a flat panel.

## Slide rooms: reseal, rebuild or replace

A damaged slide room has three possible outcomes and they cost very different amounts. The cheapest is a seal and adjustment job: the room is structurally fine, the bulb seal has taken a set or the wiper seal is torn, and the room needs alignment plus new seal material. The room comes out, the seals get replaced, the travel gets set, and the leak stops.

The middle outcome is a mechanism rebuild. A Schwintek rail that has lost sync racks the room in its opening and chews the gear track. Lippert In Wall and Power Gear systems have their own failure signatures. Rebuilding means new rails or gear packs, resetting the sync, and repairing whatever the racking damaged on its way out of alignment. The room body survives, the mechanism does not.

The expensive outcome is replacing the room. That happens when the room box itself is compromised: a delaminated floor from long term water intrusion, a racked frame that no longer sits square, or impact damage to the corner structure. A room that will not sit square in its opening cannot be made to seal, and no amount of new seal material fixes a geometry problem.

The reason this matters on a claim is that the first estimate almost always writes the cheapest of the three, because from the outside a damaged slide looks like a seal problem. The real answer appears when the room comes out and the floor and the mechanism are visible, which is why slide damage is one of the most reliable sources of supplements on an RV file.

## Roofs: patch, section or full membrane

A puncture in an EPDM or TPO membrane away from a seam, with sound decking underneath, is a patch. Clean, prep, bond a proper repair section and seal the perimeter. Done correctly with the right materials it is a permanent repair, not a temporary one, and it costs a fraction of a full membrane.

Sectioning becomes the answer when the damage runs along a seam, crosses a vent or AC opening, or covers enough area that patching would leave a quilt of overlapping repairs on a surface that sits in the sun all year. A section replacement means removing the membrane back to a clean bond area, inspecting the decking, and bonding fresh material with proper edge treatment.

Full membrane replacement is driven by decking, not by the membrane. If water tracked under the old membrane and the plywood or the composite decking is soft over a broad area, the roof comes off entirely because you cannot bond new material to a substrate that is failing. This is where a roof claim quietly becomes a much larger job, and it is why documenting the decking condition at teardown matters so much.

Height strikes deserve their own note. A rig that meets a low overhang or a hard tree limb loads the roof edge, the cap crown and the membrane at the same time. That is a collision job and a water intrusion job stacked together, and estimating it as a membrane repair alone misses most of the scope.

## When repair stops making sense and the file becomes a total loss

Carriers total a vehicle when the cost to repair, plus supplements they expect, approaches a threshold percentage of the vehicle's value. The threshold varies by carrier and by state practice. On RVs the math is unusual because repair costs scale with the size of the vehicle while values depreciate steeply, so a coach can reach a total loss threshold on damage that would be routine on a newer unit.

The other route to a total loss is structural. A frame or chassis that cannot be returned to spec, a rig where the body has separated from the frame across multiple mounting points, or fire and flood damage that has compromised wiring and insulation throughout the vehicle. Those are not cost decisions, they are condition decisions, and they can arrive on a vehicle whose exterior does not look catastrophic.

If your file heads toward a total loss, the fight moves from repair scope to valuation. That means comparables, options, condition and the aftermarket equipment on the unit. We supply a documented condition report and the full repair scope so the valuation side has real numbers rather than estimates. What the vehicle is worth is a policy and market question, and your adjuster and agent are the right people to work it with you.

## Getting the decision documented rather than argued

The repair or replace disagreement almost never comes from bad faith. It comes from two parties looking at different evidence. The adjuster is looking at a photo and a cost comparison. The shop is looking at the part with its hands on it. Documentation is what puts both parties in front of the same evidence.

For a replace call we photograph the damage from angles that show the crack path, we measure the deflection, we note where the damage crosses a bond line or a structural member, and we attach the manufacturer procedure where one exists. For a repair call we do the reverse: we show that the substrate is sound and that the repair method restores the original strength.

That is the whole method. Show, do not assert. It is also why we write our estimates at the shop with the vehicle in front of us rather than from a photo set, and why we write supplements after teardown instead of guessing at hidden damage in advance. The decision is easier to defend when the evidence is collected at the moment it exists.

## Frequently asked questions

### Is it cheaper to repair a cracked fiberglass RV cap or replace it

It depends entirely on where the crack runs. A star crack in the gelcoat with sound laminate behind it is a repair and it is much cheaper than a cap. Cracks that radiate across a compound curve, run into a bonded joint, or accompany a cap that shifted on its mounts usually mean replacement, because fairing a compound curve back to a straight reflection takes enough hand labor to exceed the part price. We measure and photograph before making the call.

### My slide leaks after a minor impact, does the whole room need to come out

The room comes out either way, because you cannot properly inspect or reseal a slide from the outside. What changes is what happens next. If the room body is square and the floor is dry, it is a seal and alignment job. If the mechanism racked the room or water has been in the floor, the scope grows. The inspection with the room out is what tells you which one you have, and that is normally a supplement item.

### Can a patched RV roof hold up in Southern California sun

Yes, when the patch is bonded properly to a sound substrate with the correct material for that membrane type. EPDM and TPO take different adhesives and different repair sections, and mixing them is where field patches fail. What does not hold up is a patch bonded over soft decking or over an old sealant bead. If the decking under the damage is compromised, the correct answer is sectioning or a full membrane, not a larger patch.

### Why did my estimate change from a repair to a replacement after teardown

Because teardown is the first point where anyone can see the actual condition. A panel that looked repairable from the outside can have a broken laminate, a compressed core or a yielded frame member behind it. On RVs the ratio of hidden damage to visible damage is much higher than on cars. We document each discovery with photos and measurements the day it is found and submit it as a supplement rather than absorbing it or surprising you at pickup.

### Will my insurer pay to replace a part that could technically be repaired

Carriers pay to restore the vehicle, and where a competent repair restores original strength and appearance, that is usually what gets approved. The case for replacement has to be made on evidence: strength, geometry, a manufacturer procedure, or a labor comparison showing repair hours exceed the part and installation cost. Those arguments are approved routinely when they arrive documented and questioned routinely when they arrive as a description.

### How do I know a repaired panel will not show later in the sun

Ask how the color was verified and ask to see the spray out card. Our paint lead sprays the mixed formula on a test card and holds it against the existing finish in daylight before anything goes on the vehicle. Faded metallics and multi color schemes need blend time into adjacent panels, not just refinish on the repaired panel. A repair that reads correct in the booth and wrong in the parking lot was checked under the wrong light.
